Title: Xs750 896cc engine rebuild and chop!

Hello from Gothenburg Sweden guys! Been spending time with a chicken yellow, beat and ugly old xs this last year, making it run(reliably) and such.
Here it is, but thats not what i'm here for..
Along with the bike came a rolling frame and a couple of blown engines, one was bored out to some 1000cc's! Every engine but one showed signs of catastrophic engine failure. Oh, the sounds it must have made :D
Looks like typical oil starvation/overheating so i will try avoiding that...
Will build the engine with 896cc pistons, deep sump, oil cooler, daytona 675 carbs, sachse or newtronics optical ignition, ported head with bigger valves is also planned.
As for styling i want it low on the ground, apehangers and high sissy bar.
Thinking about flake or metal finish.

And yesterday i bent up some tubes with the old hydraulic pipebender, took a few cups of tea, some torching to correct angles and a few curse words to get it looking decent. Its a bit harder making sissys from tube rather than solid material!

Ordered black shocks.. got bright red ones! Well i guess they will work with the otherwise freaky and tasteless color scheme i got planned..

Yea we have an old hydraulic machine in the garage, was kind of tricky getting the radius and angles right..! And the bends arent perfectly smooth, but will be covered by a long seat(all the way up the sissy), so it wont be noticed..

Time to start mocking up an engine i think.. getting a parts list together so i can send off a complete head, block and cylinder to the machinist.. looking forward to discussing what needs to be done mechanically with him!

Going to need about 1,5-2" space for damper travel, so obviously passenger seat will have to be raised a bit.  All good!

Not much happening here at present, except in the old mind.. thinking about hammering out and soldering up a long,  lean sportster-inspired tank out of bronze plates.. now where to source 0,40" thick bronze plate... hmmm....

Got a quote from a bronze bearing specialist, 300$ for a 2mX30cm piece of spring quality bronze plate.. this better be good.. :)

Hammered out and tacked the cutout for the tire last night.
Next up is frame mounts and final fitting, then on to saddle making!
Tank is being mocked up. Gotta love cardboard..

Been having second thoughts about the tank so im gonna let it ferment in my head a little.. looking at husqvarna roadracing machines from the 30's now. They have awesome aluminium tanks, not sure if thats gonna look good here though..

Given the seat and bar setup, personally I think a more peanut style tank would look better. Something more in the bobber/chopper range. For me the long rectangular tank is more fitting on a cafe or brat style bike.

P.S. Where are you located? I might snag that stock 750 tank from you if you plan to sell it.

No idea where boise is, stateside i guess? Its a bit dented the stocker, but fairly rust-free and fresh inside..
Buuuut i'm in sweden..
Yea im going with a sportster style tank with a little stretch.. picked my brain enough now i think..
All the guys in my garage run peanuts(not in bronze though) :)

Watching some jesse james youtube clips about metal shaping, just to get some ideas on how to start. Btw, bronze is one tough alloy. Gonna have nicely muscled arms when this is done..

A few more minutes of hammering out the contours to the frame, then some finishing.
After that some more hangover-friendly work: fitting the foam and gel!
Gonna start working on the tunnel for tha bronze tank this afternoon, stay tuned for more pics..

Put in the major parts order yesterday and today, stuff for the engine is shipping from the us, much thanks to focusinprogress here, a real lifesaver!
And a guy from yamaha-triples.org forum graciously donated a set of 850 cylinders.
How the hell did people build bikes before the internet??
And i started glueing foam to the seat today:

Got some small but good stuff in the mail today, things you need to get an old corpse moving (and stopping).
Newtronics ignition, some brake cylinders and seals..
Clutch spring bolts and gasket kit. More to come!

The bronze is proving itself surprisingly easy to work with!

Yea, buffing is kind of gay isnt it?
Power buff gays..
I swore relatively early in life not to spend any great amount of time polishing stuff (except the old rod maybe).. so keeping it raw and ratty really helps me keep that vow!

Playing the waiting game here..
Got the important electric parts this week: motogadget box and  regulator, along with the ignition box and battery i am ready to make a nice little box..
Hammered out the roughest bits of the tank and realised im just gonna make it worse if i go on so i will try and weld it up this weekend and finish off the mounts and tap connection.

And its actually bronze!
I think copper would be too soft and eventually go brittle and break by the vibes, this is a spring quality alloy i raped my wallet to acquire, looking forward to seeing how it holds up..

Oh its not the end result! Just tried polishing it a bit, will be experimenting with patination further on..
But the tank is all sealed and gasproof now! Tonight I'll be welding the fender up. Then on to other things for a bit, like lights and electrics. Still waiting for the engine parts..

Yea so its been a bit of a transition period, moved in to the living quarters at the nuclear plant im currently working at and i havent really brought along enough bits to work on and so progress has been suffering!
Got so sick of the daily commute so i kinda had to do it, cant say i enjoy spending two hours every day in a shitbox hauling up and down a wintery highway all that much.. :)
Been kinda good having the odd week off from building as well, starting to itch in my fingers again.. :)

Yeah, me too! My main worry is that the cylinder volume is too small for the calipers, and that the meathook lever has too short throw..

what size is that master cylinder? usually it's marked on the side....if it's a 12mm it's good for one side....14mm MIGHT work for both...I forget what the stock front master cylinder is.

Step 0: throw that rear M/C away unless you have calculated all the forces, leverage and friction etc in that cable operated rear M/C

Step 1:  measure the pistons in the calipers you intend to use

Step 2: waltz on over to Vintage Brake and check out the chart to decide what master cylinder you need

Step 3: buy the appropriate size master cylinder

Who needs brakes.  They just slow you down..... 

Seriously though, play safe and fit a low mileage regular front M/C and stay alive.

Thats why engineers dont build a lot of bikes i guess, it would be suicide to ride anything but completely stock..
Hell, my first bike was a rigid triumph chop with drums. 12" stretch and horrible geometry, and a violently tuned engine, ran like hell..
According to the play it safers my head would have exploded just by sitting on that thing, still here i am. Never died, had lots of fun, really miss that bike..

Because (funnily enough) they actually do. I'm running the same brakes on my TR1 and in connection with braided brake hose a 14mm m/c turned out as the weapon of choice. Everything smaller, was too soft. That said, considering the fact that you'll loose a bit of force due to friction, I would go down to a 13mm m/c or a 1/2" anyway. Then again, you can always increase the length of the lever to increase the amount of force transmitted.

I was kind of thinking for a second or two about lever ratio versus stroke length.. really not an engineer so i go by guesstimations! All thats needed to try this shit out now is the braided lines i ordered last week, a double banjo coupling, and drilling out the handlebar to accomodate the indian brass meathooks.

that sweden part I'm sure is the issue. I don't have pressing tools either, but on summit you can buy many different lengths of stainless lines with -3AN female ends on them, then buy whatever end fittings you need with male -3AN on them....for example, I bought a 35 degree -3AN to 10mm banjo, a straight -3AN to 10mm banjo, and a 14" stainless -3AN to -3AN line to make the rear hose. the ends were about $4-6 ea and the line was $18.

If I had to do it again, I'd probably try to file the flanges on the caliper to use a straight banjo on the caliper end, and run a 10" line instead to make it look more streamlined, but a straight one wouldn't mount up unless I used a double banjo bolt with a capped banjo fitting as a spacer and I didn't wanna do that.

Yea those AN screw-on types aren't really allowed in sweden anyhow, could mean trouble in the vehicle inspection..

Its basically become the same here, since they let go of the goverment monopoly on vehicle inspections and let in the comeptition, and they very rarely say anything about those connectors, unless you are registering a new vehicle i.e a scratch chopper build, but if you get the wrong guy.. wouldnt want that.
Also turned out after i ordered these my old man said he had tons of braided lines just wasting space in his shop. Oh well..

Assembly in progress! Spent the evening cleaning Focusinprogress' gearbox out and scratching my head over the differences in middle gear drive from my older 750 parts.. :)
Finally it's coming together, with a bit of luck the crank, big bore barrels and head are finished this weekend.

Not much progress this weekend, cleaned the crank, got a bit dirty after the balancing.
Most of the time went into putting new exhaust on my mazda beater and changing tires on the lady's xs11.
Also had to order a new transmission seal as i wanted to use focusinprogress' newer spindle gear. Got three tranny seals for the old, spring loaded type, but hey, a few less parts in the engine is worth a lot!

Got the crank and bearings in the case last night for plastigaging bearing play.
All within spec and ready to be bolted up!
Gonna check rod bearings next time and assemble the crank, then all i need to put the bottom end together is the oil seal..

And the tranny side is almost done, missing the large clip retaining the damper assembly.
Will hopefully be in the mail next week.
Starting to polish the ports on the head and gapping piston rings. This sucker may go in the frame soon. Unreal.

Electrolyte polished these old header pipes at work today, turns out chrome polishes out great. Now just a light buffing, then they go on!

:D It sure is! Never had a newly built engine feel that damn powerful from the start either, and it's building comp! Been testing it a few times now and still need to fix clutch drag. Or just run it a bit more and see if it goes away. Not able to shift past 2nd right now, gears go in fine with the engine off though, so should just be the drag messing with things..

Looked at it for a moment in the garage today, in between getting my beater ready for the annual inspection.
Next up will be tweaking the front brake a bit, and fixing a leak in the middle gear cover. Forgot sealant there, or more like ignored it actually, it had a wafer thin stainless shim i thought would seal good enough..

The bike doesn't leak anymore! And front brake is.. well... functional.
Still a lot of clutch drag, and no gears past second, so come a rainy day and i will open up and inspect.
Gotta have all gears for running in.

Piss didn't really do any etching or patination of this bronze, which i guess is good, since i built this thing to endure my lifestyle for a few years.. ordered some gun blue and is just kinda walking around in this summer heat waiting for a few rainy days so i can play around a bit with this thing.
Really want a working drive train so i can run the thing in proper..
And ive sworn to not do any wiring in sunny weather. So it will most probably not be road legal until next summer..

Gun blue etching turned out real nice!
Now im gonna hook up a working front brake and a road legal silencer, so i can hear if something mechanical is shitting itself while doing the hard pulls..
Then its wiring and off to inspection.
Hopefully its done before the end of the year!
Then i can start thinking about longer forks..

Im thinking something like 10" over..
Might stretch the ones currently on there, never tried that before!
I got a pair of long forks with adjustable triples along with a bsa i bought this summer which are also good candidates.
And yes, now it shifts ok! Turned out it was a combo of low oil level and too low spec running in oil messing with the clutch..
Basically only exhaust and brakes left before you get a vid of it in full song ;)

Took the thing out on the highway today to run it through the gears, and the thing is almost scary fast! 😀 Old tires, no lights, no plate, no insurance so i revved through the gears a few times and let it coast for a bit then took it in for an oilchange. Thankfully no cops, haha! Clutch is working much better now, almost zero metal shavings in the oil pan so i think running this in nice and slowly now will be fine.
Gonna go for wiring it up now and go se the safety inspection people soon..

I made a 3-1 for my cafe build xs750, but I was going from (3) 1.5" pipes to a single 1.75 outlet for a triumph dunstall style muffler.....I cut up a bunch of round 1.5" pipe to make a 3-1 collector and then cut the back inward until the 1.75" diameter was flush. took me like 4hrs to make that damn collector lol.

I had a lotta practice rolling cones in my free time 😇   and making stuff out of metal at work, so that combined it goes really fast to put one together these days.
Works a treat!
Think I'll make one more and hook up a quieter muffler for the inspection, also i dont like the rattle the fishtail makes.

Yea, i dont know what your deal is in the states, do only some states have road safety inspections?
And is it only cars and not bikes?
Here every second year we have to make the bikes road legal i.e quiet exhaust, working brakes and lectrics and such.
And cars are every year.
Pure nazi regime..
Anyhow, gonna go get it done right now, hopefully it passes so i can build me a loud ass exhaust!

Awesome! Glad it passed.

We don't even have our cars inspected. We have the emissions tested occasionally... But that's it. And if the car is old enough, you don't even have to do that.

In some states, like Texas, I know they do have to go through a safety inspection before its registered. In Idaho and Oregon, the two states I have lived in, nothing at all.

Alternator wires burnt and shorted on the exhaust..
That battery was none too happy, smelled like eggfarts and smoking like a steaming pile of shit on a cold november morning.
Hopefully i didnt fry the m-unit

Currently waiting on a cheapo chinese replacement for the regulator.. then I'll see for sure. Seems like the current one is totally toasted and is sending AC to the battery!

Got a list of stuff i need to do before any more riding anyhow, like tilting the battery box a bit. Rear tire hits it going over bigger bumps now.
Also need to do the first valve clearance check an retorque the head.
All these running-in things you know..

So I'll replace it with a bit of pipe moved forward, reinforce the frame a bit and add mounting tabs for a fender, which I'll probably make from stainless, and side cover mounts. Gonna be good!

Shakedown in progress..
The chinese (go figure) rec/reg unit showed up with only the rectifier part working, so i smacked on an old oem regulator and went for a long ride, everything worked sweet and the engine is loosening up a nicely so i pulled it higher through the revs today, and its got that screaming turbine humm niceness going, love it..
All until i ran into some rain, and it shorted out the motogadget unit, quite a show when its putting current through every output :D
Wasnt all that fun freezing in the rain though, cursing and fighting to light a cigarette with matches (gf stole my lighter..)
Pulled the ground and waited for the rain to blow over, dried the box with my buff then ran it home cold as fuck.
Need to rainproof that box, thinking about making some transparent plastic cover..

The list of things i want to do to this thing for next year is quite long.. first up is making it weatherproof and reliable, 2 breakdowns in the shakedown is more than enough.
Almost feel like a fork extension is out of the question for this garage season, gotta have the time to service all the other gas eaters as well, and start looking at the bsa i got lying around in parts..
And hopefully go somewhere less arctic during the worst month.

Phone really dont do it justice, its got a very sharp ring to it, especially now that i got the end silencer out! You can see the fishtail really vibrate wildly when i give it some throttle :D
Its whipping up some nasty high frequency shit! Gonna give the 3-3 exhaust a go i think, plus i need some type of chamber to muffle all the high frequency things going on..
But its pulling like a train now. Really happy with the engine character, might even be a few years before i change cams on it..

While i was wet sanding the pipes i gave the old trumpet some love too.. sanded out some scratches on the pipes and primary. Looks nice!

Oh, i went for chrome. Looked at a lot of coppered pieces at the platers, and decided it will look cooler with copper side panels aged like the tank and chrome pipes.. price for polishing before wasnt too bad either so im happy!

Will be as usual starting rich, around #160, maybe #165 on the center, and working down. Lucky to have a master carb tuner around the corner with a massive stock of all brands, and a massive pile of oem keihin mains to throw around for testing👍✌

So the enfield is sold and not much missed. Cool bike though. Back from india with a bad cold and peeling skin, will try and get some jets for this thing and do some road tests now.

Got 160 mains in, still jittery in the midrange.. so i shimmed the needles. Too damn cold for a test ride now but will be back on it soon. Felt better on the throttle though, less hesitation.

Bumped the needles up about 1,2mm, no stuttering and jerking anymore, fuckers still lean though!
Must be pumping a whole hell of a lot more air cause this thing is getting harder to hold on to..
Now it feels like its not able to feed the carbs enough fuel cause after i go full blast, let off the throttle and smack it back on it misses a bit before throwing me back into turbine mode.
Im having fun with this, its actually scaring me!
Next step will be to raise fuel level another mm or two. And write this down somewhere cause i need to backstep every second year when i put the street legal exhaust on for inspection..

Took the clutch apart last night, only real issue i found is the pressure plate lifts unevenly, it kind of levels out at full pull, but it contacts the clutch outer drum at one spot.
This is bad since the clutch drum pushes the primary drive gear out and misaligns the drivechain..
Tried changing the springs around but no luck. Ordered a new set of springs as these are old, came in the box of parts. Hopefully with new springs it will be better, since pressure plates need to lift evenly to work correct. Hope this fixes the clutch issue..

Took the clutch apart. Again. Found that i had put a wrong washer behind the clutch center, way too thick.
So it was rubbing against the clutch outer drum and not fully releasing.
Put the right one in place and bolted it back on with fresh springs and voila! Finally a perfect clutch! Then only to have the bike die in the parking lot, turns out the (brand new!) Regulator shit itself. Was crackling when i turned the power back on and the motogadget shut the circuit down.

Got another combo of regulator and rectifier working in my favor, also pulled the swingarm and fitted that big driveshaft boot.
Now ive got somewhat reliably 14v at the battery at all loads and rpms. Yay!

Btw its done now. For now at least. Someday i might stretch the forks, but it handles so good now, great flickability in this, so it will be a few years off. Last few summers have been more wrenching than riding and thats just not my style, so im gonna keep the projects for the winters, make them smaller and give them more time. Think its a lot more fun that way..

Spanxalot! Was out the other day and tried to record this glorious sound on my phone. Didnt really do it justice at any speed, though going through valleys and tunnels gives me goosebumps!
Also a lot of pedestrians cover their ears so asshole status well achieved.
Pity a brand new oil seal on the kick axle decided to kill itself leaving my pipes covered in oil..

Was out and about yesterday and it was missing quite a bit when hammering it from low/mid throttle, improved with choke so i might try opening the needle jets a size or two. Also installed the stock revcounter to see if it actually pulls to redline.. a lot of fine tuning to be done here.. just to rule anything out i will cut the tongue off an old plug to a 5mm gap just to verify the coils.

Opened up the emulsion holes in the needle jet and honed out the pilot jets from 38 to 42.5, then i went down from 170 mains to 150. Also put the correct shims (1.2mm raised from stock) and voila! Pulls hard to redline, no misses, stumbles or hesitation. Job done.

Dont think i will be doing much on the bronze bobber this winter, unless i get a hold of Franks about some seriously long forks, at least 10 or 12" over. Then i will have to start thinking about new triples..

I would not go bigger than that, for the record   also needles are shimmed 1.5mm above stock. Still have to book a dyno run to check a/f ratio, but it runs exceedingly well with this setup. After im 100% sure of the mixture i will do some top speed runs. Preferably in summer on an empty highway

This can be used to pass inspections, and ride in countries where they actually enforce sound pollution laws😀 dont look too bad either.

Just gotta get new swingarm and wheel bearings in there and its good to go all season i think. Just hope the charging regulator wont give me any more problems..
I have an idea that when powering the regulator through the motogadget box, it gets a current it cannot read and regulate correctly, cant think of anything else really as all resistance checks are ok, everything is wired in correctly, brand new components - and still overcharging up to 16-17 volts as high as i dare to go rpm wise really. Think i solved it by hooking different reg and rectifier up last thing i did before parking for winter.

This winter i might pull them apart again for some proper copper plating.

Was out for a bit with the thing last week, just kinda started it to hear it howl again. And the regulator didnt crackle and smoke anymore.. it charged maybe 12,5 volts but more than nothing so took it for a quick spin. It pulls really well and the engine is very mechanically smooth and free revving by now. Next year i may dare to install that n.o.s regulator unit.

Installed that nos r/r unit on some spare time, and now its charging steady 14.4 volts, may have helped to solder the main earth cable, was a bit of resistance there. And it starts a bit easier now after i discovered a compression leak and re-torqued the head. All in all the engine build seems succesful but will probably be a few years before i trust the thing.

They are real easy to make with a lathe and mill, my father showed how to hydropress out needle bearing out of blind holes, really neat. Involved a wet paper towel and a close fitting drift.

Exhaust is almost completed, gonna make a mounting bracket, and still thinking about whether to chrome the thing or paint it black. Might just go with black for this season, dont have a lot of time for grind and polish..
It does look better with taller shocks in this configuration.. thinking about shortening the hoop a bit more before i finish that part.
Right now i just want to finish it so i get to ride it this summer..

Thanks, stitching and assembly was maybe 1 hours work, threw it together real quick! Coloring got kinda funny, dunked the hide in hot water as it really did not fit the saddle at first, turns out i love it, goes really well with the rest!

Yea it used to be pretty tough on inspections here, its one thing thats improved - cars older than 50 yrs and bikes over 40 are exempt from this year,  new rule you can still get pulled over by the cops on your favorite deathtrap and be ordered to get it inspected again though.

I kinda feel like the patient right now..  damn electrical meltdowns. At least i broke down by a riding school(nice girls to look at) and have a friend pick me and bike up.. i seriously am starting to hate the damn electrics on this thing(https://uploads.tapatalk-cdn.com/20180607/583a9a26a203a52f556e4099bca2a76b.jpg)

Seems like its overcharging, which would mean the regulator is broken(again) might be because the battery is crapped out as well, going to start troubleshooting with a fresh battery, then remove a bullet connector between + output from rec/reg to battery. Might be some weird resistance there causing the overcharge since it blew the inline fuse on that lead. Electrics bore me to tears so this might take a while..
