Title: Project peer pressure ADV danger bike!

Thanks in no small part to peer pressure from Mr. E and Deviant along with the Indy crew I started getting an inch and the only cure was more....enduro!

As circumstances would have it the story starts with my buddy Jared going down to Batteries Plus for a battery for his bike one day and the employee at the counter asked the question with only one answer. "So you like old bikes? I have one sitting at my house you can have for $100...interested?"  He answered yes. I knew about the bike as it sat idly in storage and through a little bit of horse trading I happened to have a set of Avon Roadriders he needed, a trade was sparked, and I opened the dark storage building and brought this home. It's a 1982 Suzuki DR500.

In all of its 80s broke back styling I was starting to see beneath the surface. The goal here was to have a capable off-road motorcycle that could easily ride on the street, and carry a stash of camping gear for the adventures I was conjuring in my head. So I leaned it against the shop and opened a beer, and began to design the bike in the normal fashion in my head.

I knew that the suspension was heavy and outdated, I knew the tank wasn't good for a long trip, and I knew that the motor was locked up. First things first I tore down the top end of the engine and thankfully the piston had seized with water at the very top of the bore so I was able to get it free and send it off for a one size over bore. I then sent the head out to Joe at DWMS Racing to have the valve seats and faces recut (turned out to be a blessing as he found a bent valve!).

While the motor was down, I put in a Barnett clutch and through a little gamble I discovered that an early DR650 stator and CDI would bolt into these cases. This is preferred because the original bike was a simple battery-less magneto with a lighting coil at 6v so I wanted to upgrade to 12v with a battery to allow auxiliary lighting and a 12vdc power outlet for gps and phone charging.

Motor cleaned up and 463lbs of dirt and gunk removed.

It was now time to start focusing on the chassis and suspension. The swingarm was very narrow on the original bike so I had to find something that would fit which turned out to be a headache. I discovered that a 2001 TTR250 swinger would fit if I made new mounts so I bought a used one off of eBay and rebuilt the linkage bearings and then added on custom pivot mounts to the frame after surgically removing the factory versions. I turned down a couple of pivot point bushings on the lathe and welded them in:

After finding an XR600 shock that would both for the swingarm and the frame (attached reservoir shocks wouldn't fit into the skinny frame) I finalized all of the mounts:

I then sourced a set of RMZ450 forks which are a common upgrade on DR650s and made a new steering stem and grafted them onto the frame:

And since that tank drove me nuts with the way it looked I sourced a 94 DR650 tank and fabricated new mounts on the frame to bolt it right up.

On the way is a new seat, fender, etc. next up is getting the motor back together when the head comes back so I can mock up the exhaust and air filter system and start finalizing the rear of the frame for pannier mounts and a rack. I'm hoping for a completion date of the Spring Thaw, but only time will tell! I'll try to keep you updated as I progress!

Considering this one was missing the carburetor when I got it (which could explain the waterlogged cylinder) I am on the lookout for a carburetor. That could be a very viable option.

It's good for 40rwhp on the drz400 and makes the old 4 valve big bores very responsive compared to stock. Your engine is rated at 36bhp with the stock carb. Stock drz jetting would be very close to what you'll need.

Question: Your post says you went one size over on the bore, but your piston reads 'std'. Did I miss something?

There isn't a whole lot of info out there on people who have modified these guys. Basically the 90-96 non electric leg DR650s are essentially the same block and of course this one has a 500cc +/- jug on it now, so it's really up in the air. It'll be a true dual sport with some road and some dirt, so I'm still trying to figure out what I need there, so any suggestions welcome. A tame carb is preferable to an "off/on" carburetor.

I believe you, it's a CV carb if I'm seeing it correctly. CV flat slide it appears? Looks like an electric choke? (I'm going off of eBay pics)

the CV wont be large enough, maybe thats what cxman was saying.

imo a 41 would work, but will be more difficult to tune the bottom end on that 9:1 engine. The 39 will supply plenty of air to acheive max power and the flat slide keeps the bottom end response crisp. The drz400 is a powerhouse per cc.

2000-2006 DRZ400E (49 State model) – Keihin FCR39
2000-2003 DRZ400K – Keihin FCR39

dr500 will wheelie super easy with that carb.

you cant just bolt in a shock like that and expect it to work thru dumb luck
you would have much better suspension with the stock swingarm  and good shocks than the ^&*(P){_ rigged set up you have now,and  that shock you put in there is junk anyway...cheap.never did work good, oem worn out JUNK

Yep I just dumb lucked it and guessed that it would work. That's how I roll. I just weld stuff together until it rolls around the garage and assume it will work.

If you had bothered to look through the pics I posted you would see pictures with the rear spring removed.

For the record there is over 11 inches of wheel travel at the rear axle. Linkage geometry is identical to the OEM TTR unit that the bike came off of. I know what I'm doing, thanks for your input.

It's STD plus .50. I don't know what their markings mean, I just know that I sourced a NOS .50 over piston and rings and they bored to suit. If you look really close you can see the ".50" stamped on the crown. (http://uploads.tapatalk-cdn.com/20160318/f10b6446ce8fbd581dfe2044f39702fd.jpg)

.50 over is 2 sizes up in most applications, not all though. I do see the stamp now thank you. Piston should be 88.5mm then, but hey if it fits it fits. Be sure to check ring gap, not all shops will check for you.

Thanks man, first thing I did was check and file the ring gap. I had to file it just slightly to get it to OEM spec (which I don't recall what the manual stated but that's where I put it!). And I think you're right, it's 2 sizes up, but no harm no foul. I got a good deal on the unit on eBay, and the only other option affordably would've been gambling on a used cylinder and I just didn't want to go there. Burned before.

It's actually remarkably close to what I need using a plumb bob. I'm getting about 27.5° rake and just shy of 5" of trail as it sits. 57" on the nose wheelbase. It looks a little tall, but there is zero sag currently as well, so I've yet to mess with the fork oil and preload to get that proper. That'll come when I have more of an assembled weighted bike.

So the DR650 stator swap wasn't QUITE as easy as I thought. Finally got my flywheel puller in today to swap the old flywheel out to the new one.

Turns out everything is the same minus the back of the flywheels. The new one is deeper with a flush back where the old one has a stepped flange on the back. Turns out that stepped flange allows the flywheel to clear the timing chain tensioner on the bottom. Damn. See the step?

The problem is that the flush back of the new flywheel interferes with the tensioner so my solution was to kill two birds with one stone. Since the heavy new flywheel is over 1/2" thick steel on the back plate it allowed me to machine off a section and make it stepped like the old flywheel gaining me clearance and also lightening the flywheel to boot. Win win:

So now one side of my motor looks a heck of a lot like a DR650!

Just thought I'd put a few pics up for posterity. Parts trickling in. Renthal low CR bend bars from eBay for $30. Also the elusive ttr250 rear wheel that matches the swingarm. At least 10lbs lighter than the OEM drum unit. Stark difference. Things are progressing nicely. Making parts like the KTM master, unknown braided line and RMZ brakes work together is Interesting, but I didn't buy it out of a show room!

nice beefed up forks... we straight out switched to DR750 forks on the "Petronasty". I have a lot of love for these DRs, especially the 600. very few people seem to work on them (has a kinda awkward frame i guess) but the keeps the prices nice and low... looking forward to seeing this project.

Big day today. Got a seat off of craigslist for $15 for a 2010 DR650. I took a gamble that it would work and after a few mods, she did!

Tank mount for seat front:

Next up was getting the rear wheel sorted. I bolted the bottom end of the motor in and ran a straight edge between the sprockets and figured out pretty quickly that the stock wheel spacers wouldn't work. So off to the lathe to whittle out these:

The spacers are designed to seal agains the factory wheel seals of the TTR wheel but relocates the wheel 10mm to the left to allow the chain to run true. Brake lines up perfectly. So then I went through and added gussets to the shock linkage mounts:

Currently in the shop breaking shit. Heated, bent, and raised the rear subframe up 3" in the rear so the seat cups the rider better and adds more rear fender clearance. Much improved.

Modified the kick stand today as well. Added a "don't sink in the mud" foot and cut, heated, bent, and re-welded the stock bracket to keep it from wanting to fall on the ground when it's leaned over. Really showed how much suspension I gave the old girl the way she was leaning.

Won't really know until I have weight on the bike as it'll be sitting. The rake and trail is about perfect though as is the wheelbase, so I think it's gonna be just about perfect.

More shiznit.

Some stuff I forgot to take pictures of but it was boring. Gusseted the subframe and welded in a tab for the rear brake reservoir. Picked up a headlight for $2 off of eBay off of an FT500 Ascot. I chose this because it's metal, heavy duty, takes an H4 bulb and will be pretty easy to build a stone guard for. Also the shape goes along with the random bikini fairing I picked up. Should do well giving you something to duck behind. Headlight bucket was beat, chrome flaking off, pitting, all of the goodies, so into the blast cabinet it went and then cleaned and coated with a coat of wrinkle black paint and baked on. Scratched my head for a minute about mounting and what I came up with is hilarious to me. I used a stock CB360 headlight bracket and modified it to fit the FT bucket, then added a plate to the bottom that will mount to the RMZ lower triple. I love frankensteining!

Poor man's Paris Dakar. I love this thing. Ascot headlight and mounts done, turned down some spacer bushings and adapted this random eBay find fairing. Also the reason that I went with a square headlight. It was worth it.

Other than an old iPhone I'm not sure if any decent options for cheap GPS speedo.

The iPhone option bugs me because it doesn't update fast enough.  2, 5, 15, 50 mph
I think the refresh rate (at least on the last one I tried) was 1hz.

How was hooking it up? I just got one of those for the GL seems sturdy but the instructions leave a lot to be desired.  Has no instructions on how to do the sensor or tach.

Dunno if I'd say rad, but certainly cheap and functional haha.
Other than an old iPhone I'm not sure if any decent options for cheap GPS speedo.

The iPhone option bugs me because it doesn't update fast enough.  2, 5, 15, 50 mph
I think the refresh rate (at least on the last one I tried) was 1hz.
Not sure what app you're using, but mine is real time and accurate (within 5 - 10m).  I used it on the box Chevy for a while and I use it on the 7fitty every day.

How was hooking it up? I just got one of those for the GL seems sturdy but the instructions leave a lot to be desired.  Has no instructions on how to do the sensor or tach.
I just put power to each of the leads and figured out what lights they turned on and went from there. The tach just wires into the coil i believe.

Idiot lights are non issue.  The speed sensor is really the only thing I am not sure how to get right

I've got two- Speedbox and Speed Tracker. Speed Tracker is nice because it has a bunch of stat features and it gives you a map screen option...

... You can also plot courses. I also disable most everything on the phone when traveling, except phone, music and text. On the XL I had no power source. On the 7fitty, I have a USB port in the dash to power from.  Put it in a Ram mount and roll.

I put a trailtech vapor on my DRZ. Loved that gage. Easy to install and worth the $120. I think you can get them around $90 now. You can even get a temp sensors and all that jazz built in. Worth a look anyway. Also it's bright enough to see easily in direct sunlight and has a good nightime light.

I like that option Keith, those have been on the radar. Price is right and the function looks pretty spot on. That may be how I go. Real world testimonials inch me further that way. How is the speed calculated? Magnetic pickup on the wheel?

I haven't been slacking, just lagging in posts. The last few days have seen me modify the idle stop screw on the FCR and gut all of the old TPS fixtures and parts. Then I have stripped the tank and applied bedliner for the finish coat. Still waiting on the head from the machine shop so I can start wiring, exhaust building, and finishing the girl up! Also have some rear pannier mounts in the works and other things I'm sure I'm forgetting.

Thanks buddy. Jacket is still hanging in here! I'd be glad to bring it back you just have to remind me to do it! Haha!

And unfortunately the blue fender is too big, was worth the $10 attempt. And no it probably wouldn't be the best bike prop!

Head finally made it back from the machine shop. Valves got re-cut along with seats, and a new intake valve was installed as one of the originals had a slight bend. Thanks again Joe!

Tore into the motor and finally got it all together. Valves set, and a nice "pop" on the stroke with a mighty 500cc's of thump!

It wasn't without its headaches though of course. First thing I did was install the new Viton valve stem seals I had waiting for when it got here:

Then since the oil plug was trashed that plugs the hole that gives you access to one of the head studs, and I did t want to pay a mint for a new one, I made a new one complete with o-ring groove on the lathe and popped it in with a little RTV for safe measure:

I didn't get a lot of pictures of the motor assembly because it was a headache. Turns out that the kicker had a bent pawl spring so it wouldn't actuate so off came the clutch again to get that sorted. The cam chain tensioner was bent so I had to take it apart and true it up with a hammer and anvil and then clean it back up with a skim on the lathe. Then I had to fight the cam chain to get the cam in alignment as its a duplex chain and has about a millimeter of clearance to get it all together. But after much swearing we are here:

Today saw some more good progress. Mounted up the coil and CDI box in preparation for the wiring. Trying to get all parts laid out where they need to be. Also got the rear fender in. It's a modified CRF250 unit. Fits the bill! The header clears and fits perfectly so I can start mapping out the exhaust path. Originally it exited on drivers left but I think I'll be swapping to right exit per standard modern bike.

In all seriousness though, these bikes are super awesome but will be beyond a handful on singletrack due to gearing and weight. They'll be awesome on side by side/quad trails and fire roads. This bike was never designed as an MX track bike. It is designed as a back roads camping machine that can handle some of the rough stuff when I want it to. There is a trade off with a dirt bike and it's lack of weight and that is the inability to ride anywhere on the road whether it is due to the tiny high strung motor, or the severe lack of comfort. I don't want a "dirt bike", I want a do it all enduro that can take me anywhere I want with everything I need strapped to it and cruising the two lanes as well as the trails. There are two spectrums, you have the gargantuan "ADV bikes" like the 1200GS, and then you have the mini trail burners like the CRs and KFZs, and then the true enduros like DR650s and DRZs. I am shooting for the latter.

In short, you guys have fun with your trailers

I think most of us agree with that 100%. I've had pretty much every spectrum of bikes from dual sport, Harley's, sport, cafe, standard, full dirt. So making a bike as versatile as possible is always my main goal. How many uses can I get out of whatever bike I have essentially. Doing another light dual sport/enduro is high on my list right now. My problem is that more often than not I force more focus on performance than function so for me another ideal ds would be another drz400s. Semi light, good cruise speed and a strong proven frame that allows good on and off road handling. The problem with me building a bike like that it that any riding where I could truly get use is so far away that the "want" drops the bike on the list. Needless to say I'm pretty jealous of the riding areas you guys have. We are 3hrs away from anything worth while.

This bike was never designed as an MX track bike. It is designed as a back roads camping machine that can handle some of the rough stuff when I want it to. More than likely it will just take me to starbucks though, and maybe to go get a #manicure

Got the CDI and charging system wired and I'll be damned if she doesn't have spark! Assembled parts from all kinds of bikes that don't go together for the ignition and charging and it ticked over a fat blue spark. I was ecstatic about that.

That's how I ran mine on the drz. With the exception of the coolant temp sensor. That thing was awesome.

I've noticed that dirt guys are worse about maintenance than street guys if judging by the condition of used parts. It's ridiculous. But it's good to start from new anyway I suppose.

So much better. It's throaty and warm now instead of raspy and brutal. Pleased with that mod.

Vinyl wrapped the front fairing with thick 10 mil vinyl for durability. I then trimmed it out with rubber edge trim:

I had a piece of my sheepskin left over from my big BMW touring bike and thought it would work well on here. Added a dose of leather conditioner:

Having fun with some final touches.

Fender bag mounted. I read a lot of complaints about how insecure the factory fender "hooks" were on these bags so I went to McMaster and found some cool bolt on webbing attachment points. Stupid secure:

Heavy stainless mesh that I shot with a little flat black. Really durable and cheap!

I then proceeded to adjust the preload on the steering stem bearings, changed all brake pads, adjusted the chain, and had a grand time jumping burms and climbing every hill I could find on my property. It's like being a kid at the carnival!

As I couldn't stand the thought of paying $11 for a bolt with a magnet in the tip of it and I got a steal on a sensor for the Vapor on eBay for $11, I was determined to cheap out again. I chucked up a good flanged M6 bolt on the lathe and drilled out the head to accept a tiny neodymium magnet I stole off of one on the refrigerator. Then I machined a top hat collar to mimic the factory rotor bolt and put it together:

Then I drilled and bolted the sensor itself to the caliper bracket. Heat shrink over the connector and routed it all along the path of the brake line:

Programmed the wheel size into the vapor using their formula and I'll be danged if it didn't work!

Deal of the year. I found an Acerbis 6.6 gallon tank for an early DR650 in a classified ad. Brand new! The guy bought it and sold the bike before he used it so I got it for a crisp $100 bill!  Since my new mounts were designed to use a 1994 DR650 tank it was a bolt on deal. I think it makes the bike. Super stoked!

Indeed!

Also machined down a male/male vent tube connector. Center drilled the steering top nut, press fit the tube into the nut, and it left a nice nipple to connect the vent tube to on the bike. It was driving me nuts just flipping around.

i modified my kdx200 pegs back in 87 just added a 3rd row at the back
of course buying them ready made is the way to go but they are not optomized until you change the platform slightly ,
when you are sharpening  them up to pointy teeth,you want to grind down the front and rear rows ,so the center is slightly taller
this especially helps when up on the pegs weight back steep downhills your boot arch soul maintains  2 rows of grip instead of rocking back to a single row
conversedly when up on the pegs and climbing

Kentucky proven, Alabama modified. Immediately redesigned the rear suspension with an Ohlins unit, added panniers, and changed the rear fender when I got home. Better than ever and is a monster where you point it. Love this bike!

When I was in Kentucky I dropped the bike a few times in the woods pushing the limits of my capabilities. In doing so, I noticed an inherent bit of stupidity about the bark buster type bars included with the Acerbis vision handguards. They only had one attachment point and effectively just served to hold the plastic guards to the bike. Needless to say when I dropped it they bent like a wet noodle and I had to pry them back open in order to use the levers again.  I finally got a good deal on a pair of Meier bark busters off of my local bike breaker that he said came from a Yamaha ATV. All I really cared about was that they were made for 7/8 bars which is what I'm running. Here's a comparison of the goofy Acerbis version on the left and the "new" Maier's on the right:

Everything was pretty straight forward except the Renthal bars have a pretty small internal diameter being a thick walled bar. The inner "clamp" that came with the guards was too big since it was made for a bar with a much bigger inner diameter. Basically I had to chuck up the inner clamps and machine them down this much:

But in the end they went on smoothly and the vision hand guards went right back on as they should :

Also since I carry part of my tool kit on the front fender in a fender bag I found a nifty little fender brace made of 1/8 alloy plate on eBay for $10. Took a chance, re-drilled a few holes, and now it is pretty darn sturdy!

Today saw the addition of turn signals front and rear including running lights. Also scored a pair of old Bultaco side covers, stripped them down, and modified them to fit. Made a huge difference in the overall appearance.

I finally got around to reading this build thread. I have been spending too much online time away from DTT.   :-[

Loved this bike when I saw it at Mamma Tried last week, I had to see all the particulars.  ;)

I didn't even realize we had a section for the dirty bikes, now I will have to start a build thread on my DT. ;)

Thanks for the allballsracing.com tip, I see disc brakes in my bikes future.  8)

Got the Dunlop D606 rear, Michelin T63 front combo mounted and balanced yesterday. Also had some motion pro lite-locks put in while I was at it. These were all mounted to the newly built cush drive DR350 rear wheel chronicled above. Holy. Crap. What a difference. Took it on a 75 mile jaunt today. No noticeable difference on the street but in the dirt, where it slipped before now it just digs trenches! Amazing difference. Also went from a 45 rear sprocket to a 47 for a little more grunt down low. Was still able to cruise at 75 with no issues with a full load of groceries and other parts and pieces from running errands today. Total success!

Had to cut a few new spacers on the lathe to centrally locate the wheel as the dimensions are slightly different on the cush hub. Used stainless this time and then used my chain alignment tool to get everything square. Spot on:

Spent the last few days making preparations for our annual Kentucky foray into the Daniel Boone National Forest. I was never really happy with my rear rack and the way it sat on the bike so I started looking at designs for available off the shelf racks for DRZs and DR650s. I use my rear rack a lot during daily duties carrying my cooler for work, picking up groceries (beer), and just general use and I knew I would like something a little wider than what I had. I knew I wanted lots of ways to lash the load so it could adapt to varying situations. It stuck me that I had seen racks that were basically the shape that I wanted and I took a gamble. For $20 shipped I grabbed a front rack from an 80s Suzuki ATV. It shipped and I loved the lines but the size was massive. Started out as about 3 foot by 2 foot in size:

I needed a solid base, and the odd way that the 80s frame was designed meant that I needed to fabricate a custom mount that bolted securely to my frame. I eyeballed the bends in an old set of chopper handlebars that I replaced on a friend's Yamaha XS650 with some drag bars and I noticed a couple of good 45° bends and 90° bends made out of heavy wall 7/8" tubing. The idea struck me that this could make an excellent base so I cut out the bends I wanted and started fabricating.

I did the coping on the mill for good solid mounts for the frame bungs:

Many head scratches later and I had a solid mount made up and powder coated it:

So next I started chopping down the ATV rack to a manageable size:

Once I was happy with the size I built the mounts and made it bolt on to the base. Powder coated it and in the end I am thrilled with my homemade rear rack. Complete with Rok straps!
