I just remembered another thing with these bikes is the carb mount.  It is frequently cracked and stuffed, even on servicable bikes that are on the road now.  The worse it gets though, the worse they run.  I'm betting yours will be too and as far as I know that's a visit to MR Yamaha for a replacement.  Worth checking out... after you take to the frame.  I have to admit though, it's looking like this bike might blow your $500 budget.

What do you mean by "stuffed"? Yes the intake manifold boot from the carb that runs into both cylinders has a big crack in it, but there are a bunch on ebay for under $40. Any air leek before the carb wouldn't make that much of a difference I would think, I am going to make sure everything is tight but if there is a small leek I don't see it making a difference.

As far as welding goes Matt I have a friend here that is a master welder, he is going to do all the hardtail work and patching.

WELDING?  It doesn't need welding. There's nothing there that can't be stuffed with newspaper and a big dollop of household filler chucked on top.

They've gotten cheaper and more available than last time I looked then.  If yours has a crack in it then chuck it and get a new one.  It will make a huge diference.  The venturi setup in your carb is dialed in to get the right fuel air mix so when that mix goes past the crack it'll draw in more air leaning the mixture.  A lean mixture makes your bike run like crap but also makes it run hotter.
You're right that an air leak before the carb is ok, but you don't want one in that carb mount between the carb and the heads.
A cheap fix is to buy some "rescue tape" and wrap it in that.  My boots on the CX650E are NLA so I have done that and it works fine.

So yesterday I finally got back to tearing down the bike. I stripped everything down to the frame, it took me a while as there was a lot of rusty bolts and screws but I just took my time and got everything off. Found more rust but still nothing that I think is going to be a problem. Here are some photos of the rest of the deconstruction.



My pile of parts :P dont have anywhere to put things, fortunately I am not going to use most of this stuff.



Here is a pic of the cracked intake manifold. I am going to order a new one on ebay, should be about $40.



Hope the carb is salvageable, going to have to get some new parts most likely. going to be fun to see it all cleaned up.

So here is how the frame sits now, I am planning on doing away with the swingarm completely. The plan is to just cut out the ends of the swingarm out and weld them in to the end of the of the new bars so as to keep the stock axle and tensioners.



Here is how I want the frame to look.

That will look cool. Shouldn't be that hard to do. With the help of a pro welder you should have pretty cool frame.

Yeah I will be doing some pretty extensive work to this one, what with the hard tail mod, the new front end (fork, wheel, the works), 90˚ intake boot so I can run the carb to the side, spring seat, hopefully a new tank, maybe relocate the pegs and a lot more. ;)

So I cleaned the carb (before and after is crazy, lol) there is only one piece that I will need to replace (the spring in the choke cabe housing) otherwise it cleaned up really well.
