SR500 build

TerryK

"Lift up yer' kilt n' let it dangle!"
Picked up this 1978 Yamaha SR500 for myself but it's ended up as a future gift for my 21 year old sons graduation. It's turning out so cool I am now looking for another one for myself! lol

Just before loading it up last spring.

The lump is out and now apart, ready for a 540cc piston, new valves, Megacycle cam, 36 Mikuni carb, stainless exhaust.

Time to get serious.

556987_10151754323915791_2066859335_n.jpg

Stock pipe was freakin' heavy!

12345_10151754316705791_851949527_n.jpg

Mock up. Honda wheel, GSXR disc, R6 caliper. Only using the R6 caliper.

992929_10151754321595791_765675442_n.jpg

This is close to what I'll be running on the bike. Believe it or not, the fork swap was easy, the FZR disc is a bolt on to the XS hub, the XS hub is a bolt on to the FZR forks, the R6 caliper is a bolt on to the FZR forks, The SR steering stem presses right into the FZR clamp and the SR and FZR share a common bearing kit. Sweet! This is why I chose the parts I did.

Rusty 1978 SR500 34mm forks bottom, 1988 FZR1000 43mm forks top.

Engine covers prepped for paint.

46320_10151754329300791_1262151584_n.jpg

Low gloss black.

65261_10151754329675791_1664023902_n.jpg

The fuel tank cap will be filled and the new cap will be on the center line of the tank.

1004608_10151754343505791_2060742317_n.jpg

Fuel cap is from a diesel fuel tank. I think its funky!

1001186_10151754330110791_439573640_n.jpg

Major set back! Some dumbass managed to drop the engine 1 foot to the concrete floor. Result, cracked and deformed center case.

1069964_10151754331200791_606963091_n.jpg

So now the major tear down begins.

942718_10151754349455791_260098262_n.jpg

Dont worry, I know what I'm doing! :p

971518_10151754352590791_1376151337_n.jpg

New/used KLR650 rear wheel and brake components. This wont be as easy as the front wheel, but I don't have to use a different rim/hub/disc combo. I can use the whole wheel and adapt it to the swing arm. A few spacers and some minor machine work on the caliper hanger is all thats required.

557569_10151754355030791_1483513534_n.jpg

Rear mock up.

1004614_10151754366055791_187546454_n.jpg

This wheel is from a 2010 so it's in near perfect condition under the dirt. Rim will be powder coated black.

540206_10151754366205791_332580699_n.jpg

5.5 inch bottom mount headlight.

73351_10151754367650791_1321484533_n.jpg

Simple flat plate bracket rough.

45393_10151754367440791_2131746562_n.jpg

And after an hour of filing and sanding. Sure could use a milling machine in my garage! lol

1017680_10151754372715791_709823608_n.jpg

Perfect.

1069249_10151754370545791_1597656837_n.jpg

XS650 hub painted and ready for spokes.

1001698_10151754374190791_1141892632_n.jpg

Hack and slash night in the garage.

526399_10151785564880791_567199535_n.jpg

After. Now just need to work it smooth and paint both fork legs low gloss black. Cleaning off all the unnecessary tabs and brackets. Aiming for 250-260lbs dry weight.

998453_10151785565600791_1369548901_n.jpg

At Tonights weight reduction pile. I;ve probably taken off 40 lbs so far.

1011357_10151785566790791_528766162_n.jpg

Progress! Front wheel is pissing me off so I went back to work on the rear. Fabbed up the caliper bracket and got all the spacer sizes figured out. Just need to groove the hanger and weld the corresponding stopper on the swing arm.

1174931_10151811146075791_440629910_n.jpg

Engine is coming together. Just waiting for the new valves.

1208962_10151826292675791_441973688_n.jpg

Special bearings arrived today. Who knew Mitsubishi alternator bearings would end up in a custom motorcycle front end? Spacers fabricated and it all bolted up great. Now waiting for the rims and stainless spokes.

1185982_10151826294285791_1038603308_n.jpg

Mikes SXs provided the stainless spokes and powder coated aluminum 18 in rim. Got so excited to lace this wheel that I forgot to take pictures of the process!

1229808_10151840518230791_263985903_n.jpg

You know you want this wheel!

1238977_10151840518405791_98227924_n.jpg

This is looking bloody good! I'm following this one, good luck, have recently aquired an SR myself and am doing a "rolling build" on her, meaning that I'm trying to keep it running while I do the mods, as I need it for transport! :)

Looking good so far amigo, those wheels are killer!
I'm mid build on an SR500 myself as well. Fun bikes.

Nice build Terry, the SR500 is one of my favourite's and I'm definitely following this build :)

Any chance you can provide the width of the rear hub you are using and diameter of the axle?

No idea the width of the hub. It's a stock KLR650 wheel with a 17mm axle and spacers I made.

great build. I'll be watching. :)

nice truing stand. you make that too?

No bought it years ago. It was cheap but it works great.

I hand made this rear brake caliper hanger. Too bad I'm going to paint it lol.

1234492_10151847613230791_330125087_n.jpg

Gas cap hole filled. It will be a billet aluminum cap that will be relocated to the center line of the tank.

58831_10151847851700791_847928826_n.jpg

My buddy Joe is an amazing tin basher and he's taking care of the tank and tail. Wish I could take credit for this lol.

1176224_10151847618845791_869623407_n.jpg

Rear frame before. The original loop was bent and cut off before I bought the bike. New one will be smoother and shorter.

535006_10151847853520791_1014904704_n.jpg

All cleaned up and ready for welding and the new loop. Seat base will be steel and flat on the frame.

1238768_10151847857625791_1228638705_n.jpg

Seat base laid out on 1/4 " plywood.

1157441_10151847860325791_1168608199_n.jpg

Crappy picture of the base. Ready for particle board ribs that will be filed to the desired shape. This buck will be used as a quide to shape the steel around.

Sanded to shape and ready for steel.

1234616_10151858358540791_1736032887_n.jpg

Bought this 11lb billet of aluminum for 10 bucks. Spacers galore!

1240459_10151858357935791_317149348_n.jpg

This is off a VERY rusty 1971 Honda CL350 I have in the yard. It's also just right for the forks and tire size I'm using on the SR.

4 hours of grinding and shaping later, little fender looks badass.

Braaap! Love these engines!

1176229_10151858361405791_506594433_n.jpg

Brake caliper mount. I cut this groove by hand. Can you tell? lol Not the prettiest but it works.

24299_10151858363890791_501377886_n.jpg

1231626_10151858362300791_705299296_n.jpg

It's a little cobby, but it works and it cost me nothing. Good enough for me! lol

1001437_10151858362560791_754327782_n.jpg

Engine is all buttoned up and ready to go. The carb is a 38mm Keihin but I'm going to use a 36mm Mikuni to try to keep the torque up.

1234193_10151865755150791_332228415_n.jpg

Tank is just about done. It will have a British racing green stripe down the center and then be painted with low gloss clear.

Starting to look like a motorcycle again. Have to strip it once more and paint the frame.

1240159_10151865760380791_1112394152_n.jpg

Aluminum skid plate I fabbed up.

Compared to the stock steel one.

562837_10151892443215791_97748126_n.jpg

Beauty!

Front fender mounting brackets taking shape.

1280458_10151892446220791_1921343489_n.jpg

Finally done. Believe it of not, this little fender was one of the most time consuming pieces to build and mount.
