i would remove the chain at least, just in case you hit the starter button by mistake. I would check the parts diagram or remove the cover and see what else is in there to reduce weight.

try 130 mains and 78 intermediates with a 2 into 1 with pods.
its trial and error butI am pretty sure you will be in the right ball park, I have done this at least 20 times on bikes owned.

Yes you can drill the screws out and I know of a Suzuki part number to replace the gasket.

You will have to drill completely through the petcock tap to replace the rivets

If the choke is on for the bike to run, then somthing isn't right
I would be checking the airscrews - try turning in your airscrews ( less air more fuel)

you may have to remove or unplug the componets from the main harness to check
the flasher relay works,
all bulbs work,

I haven't rebuild one of these before but i had a roomate who did, I can tell you the engine is pretty specific to itself when it came to cam sprockets and the like. The head bolts are avaible at Honda though not too expensive.

You could go to #70 intermediates and #110's mains, I have kept mine at 35 slows without a hitch.
To shim use the thinnest washers you can, trial and error though

I bought the pistons off of ebay, brought i set to a locall machine shop out here, they did the oversize for my own.
I needed a gasket set- for the top end , a cam chain, and piston-piston ring...
Anyone have an old cb350 cam holder (right side for teh tach drive), my current is not useable.
I am in the guelph area, much appreciated if anyone has a lead or a source
