The later engines are designed for the wider tires such that the chainline is moved out from the centerline. As such the crosstubes in the frame get cut out so the double hoops can be moved apart. I would need to pull out old parts but I would say this frame was widened ¾ish. Even still I think...

Those are water cooled bikes, their oil coolers will not handle the load the oil cooled engines need.
Scott, there are other coolers such as used in cars that offer very generous cooling in a more compact but a bit thicker package.

I have an air grinder that chucks up well in my lathe. Can't say I am happy with the surface finish but I can hit the dimensions I need as you did. It might be the Dremel you have may have better bearings than my setup as well.
On my GS550 that was raced since new it had always run number plates both street and track.
The plates were hung with aluminum straps and tie wrapped at the bottom. They hinged up for service.
A thought on casting the cylinder heads, Have you considered the 3D print to be done is water soluble support material allowing you to just pack the sand around the print then just pour in the alloy or dissolve the support material first? Basically like doing lost wax casting?

You can buy shaft material that has a nice hard outer surface but is soft enough on the inside to machine.
