Another XS400 Cafe

Hi everyone!

I'm Maciej from Poland and for over year now i'm fighting with time to finally get my bike running.

In may 2013 i bought xs400 with 34 hp camshaft brought from Germany. Engine was runing but whole bike was a disaster... In much worst shape than it looks on photos...

Anyway... I disassembled every bit of the bike and started putting it togehter according to my vision of XS 400 Cafe!

When i got it it looked like this: Everything rusted and hardly moving. It even had moss on rear wheal ;D

Engine was the first one on surgery table, but not everything went according to the plan... as you can see due to zero experience with engines i managed to brake piston skirt :D so.... New pistons and new skirts it is.... crap...

First time on the wheels with new tires, new bearings, glass blasted front suspension, powder coated wheels and temporarily fitted old rear shocks extended to 350 mm. I like it that way. I bought Hagon 350mm shocks for the replacement.

I bought rearsets from European motorbike Peugot XR50 but they way much to long , and wouldn't fit bike properly so i was forced to sit down with corel draw and design my own rearsets basing on Peugot rearsets. Here's the almost final result (they still need to be properly finished):

So with my father help engine was placed in the frame and it was time to start figure out how to place exhaust pipes so they can work with rearsets and still looks cool. We decided to extend standard pipes and run it under frame and engine to the back of the bike.

So..... for now... that's it :)

Still a LOT work to do...I can't wait for my two weeks off from work so i can make new electrical wiring, order new custom seat, do some work on rear and front lights and finally finish my new electronic tachometer and custom speedometer and of course.... finally get it running!!!!!

Looks great so far. Nice thorough build! And the carbon fiber seat cowl is a great touch. Looking forward to the rest.

this is great so far, my only gripe (being an ass) is that the tank is too square ish for me. but otherwise the bike looks very smooth.

WHAT!!!! That is the best looking stock tank hands down!! Okay well i think its the best but that's just me 8). The tank looks better when you have a square ish tail section to match the style of the tank.

Sweet - nice work. These bikes are so simple to work on, and they are great platforms for so many different styles. I'll be watching with interest!

What kind of polish made that foam turn black? ;)

Oooo. That CF looks like fun! How'd you do it? Foam --> Glass --> Plug --> Prepreg CF? How'd you like working with it? Would you recommend for a first timer?

Keep it as is ! The tank and seat have a nice flow to them ! And it's a cafe not a HD so the tank should look like a stealth fighter jet not a fat round ball IMO !

Hi! Thanks for all of your replays and comments!

Foam changed to black because of 10 or 11 layers of black paint ;D It was necessary to paint foam prior to make the mold because styrodur foam easily react with distributor(necessary to disconnect foam from mold) which simply melt it. If you decide to make yours form from styrodur notice that it very easy to shape. However it structure is very rough and you will have to grind it a lot and it make a lot of dust. Then of course you will still have some imperfections which can be fixed with acrylic putty. Remember not to use standard car putty because it reacts with foam and... melt it :)

The whole process took a lot of time so i would recommend it only if you are perfectionist and have a lot of patience. I didn't know about other methods of making the mold so i decided to use this one. Anyway i'm very happy with the result.

Last week was all about the bike. I finally got some vacation and basically spend it all in my garage working on my Cafe.

Time for some Pics!

I started with electrical and wiring... It was definitely the hardest part so far.... It took me about 4 days to complete it. But it worked! 8) Which surprised me a bit ;D

First thing first i made a carton "model" of my bike with similar distances between electrical equipment. This method as all of the wiring diagrams i used was based on xs400.com forum threads, where guy nicknamed Drewpy posted some great advises.

After wiring was partially finished it was time to dismantle the bike one more time and have frame powder coated.

In the mean time i regulated valves and finished engine.

Frame was back and it was time to finally put it together. With the frame, Aluminium seat plate was also powder coated.

Engine was in the frame so it was time to end this Electrical horror... or at least almost end it.

Carburetors in place with new filters. I would have to figure something out about filter sticking out from the engine. It touches carburetors and i don't like it :D

After fitting exhaust pipes and tubes, bike saw the sun after waiting over a year in basement and garage :)

You can see how front brake hose is much much to long. I definitely need to order custom one...

And that's it for now! Unfortunately i wasn't able to run it because i over tighten banjo bolt in carburetors and it broke in half....

I hope i run it on Saturday.

I brushed old handle bar switches with wire brush and then put on them custom stickers and than painted them with transparent spray.

Wow, great attention to detail with the gauges and control stickers! Looking very clean. I'm sure you can find an elbow for that breather filter if it bugs ya 8)

Hello!

Small update. I managed to fired it up last weekend!!!! Soooooooo proud! This feeling after you hearing engine running smooth after one year of work is something incredible You knew then that all of this wasn't for nothing.

Of course i need to adjust valves and do a lot of other stuff for example replace my temporary fuel tank (apple juice bottle) with proper tank ;D

After reassembly not everything was going smooth. Whole Saturday i was kicking kick starter like crazy and couldn't figure out why engine refuses to start. After some advice to put petrol through spark plug holes it was clear that something with the ignition is wrong - And as it turned out, i adjusted ignition on exhaust stroke...... after changing that bike starts with the third Kick!

Hi everyone!!!

Not very much is going on with my bike due to terrible weather in Poland right now. What i managed to do is make ma dials shine!

I found perfect spot for them as you can see on pictures below :D

With no clue how to connect 2V LED to 12V battery without destroying them, i spend some time with google to find out that this is not as hard as i thought.

i found website with calculator to calculate which resistor should i use for red LED and green LED. Later it was only matter to solder them properly and.... that's it! Not hard at all :)

I managed to put small resistor in to the LED frames and everything together looks like this:

Cigarettes jet lighter used with heat-shrinking tubes secured whole perfectly.

Frames for 8mm LEDs fits perfectly holes in upper handle originally designed for gauges support.

I'm still waiting for my new spoke rims. They are almost impossible to find in Europe, so i had to import them from US... I'm still waiting for package, and can't wait to start working on them...

I sit down with Photoshop and managed to make this crappy graphic what it might look like.
