1st build - "Dirty-Thirty" KZ440 LTD

Hell yea man, pm me or something. Im in Beaufort a lot too so the drive to Charleston is nbd. I just remembered i have a spare 3 ohm coil, so if you happen across an elec ign minus coil, grab it up. Its free minus shipping costs or if we ever meet up.
 
Right on man. I have yet to look into the ignition swap but I have been told by a few people to do it. I am assuming it is more reliable than the transistor ignition.

I am still really green when it comes to vintage bikes and what is a 'must-do' and what is nice to have/do.

Right now I am breaking everything down for paint and having my MMI buddy come over this weekend to help me figure out what is gonna be needed to get this thing running and what needs to be replaced for peace of mind.
 
Youre acrually installing transistorized ignition. I just refer to everything that isnt "points" as electronic. The usual selling price for the coil, ignitor, pickup, and rotor is fucking ridiculous. Try this if youre the tinkering type.

Not so sure about all old bikes since my 440 is my first bike but heres all the trouble spots i had.

Swingarm bearings. Put the bike on center stand and remove the rear shocks from the swingarm. Grab the wheel and shake it. If theres play, and it will be obvious as hell if there is, get new bearings.
Forks. The general consensus is that Kawasaki put shitty forks on our bikes. No amount of care can save the chrome plating. Some say as long as theres nothing sticking out farther than intended, its okay, but i blew out brand new fprk seals in a week after meticulously shaping the pitted areas. Supposedly an
06-07 gixxer 600 and 750 have forks that drop in with just a small spacer. Get em if you find em.
Carbs. Seriously, fuck these carbs. Theyre the most tempermental piece of mechanics ive ever dealt with. Soak em, scrub em, spray em and get them spotless. Get a rebuild kit. Set em to stock specs. Dont fuck with the exhaust or intake in any way or the bike will run like pure shit. Dont even look at the carbs funny. Dont even fucking THINK about them.
Valves. If you drive a lot at freeway speeds, you will need to do a valve job every weekend. Invest in some feeler gauges next time youre at the parts store.
Wiring. Gut that shit. Go get some wire and solder and redo the whole thing. Its simpler than you think if you get rid of anything that doesnt make the bike run but not everyone can do without horns and idiot lights but it sure beats chasing ghosts in the wiring.

I just removed my swingarm today and the bearing looked like rusted poo. I did not check to see if they had play. I figured I will just replace them for the peace of mind.

This has been my biggest fear since I started researching this project. I think I might have already screwed myself because I already taken the exhaust pipes apart at the seams to get rid of my rusted out mufflers. Still the stock pipes, just shorter. I have looked into getting a 2-1 and another carb to try to prevent me from setting the bike on fire when I can't get the carbs synced. I am gonna try the stockers first then go from there.

This bike is mainly gonna be my get around town bike that will occasionally see some mountain runs. I will be getting antique tags on it so according to VA laws I can't use it as a daily driver, blah,blah,blah.

Dude...tell me about shitty wiring. Since I had that huge fairing stock from the factory they just jammed a huge bird's nest of shit under there and didn't attempt to make it neat. I have to sift through all the extra wiring for the radio and extra lights and crap....geez. I might just take your advice and gut everything and start from scratch. Also, what do you think is the smallest battery that I can go with? I'm ttrying to find one that I can lay down without going lithium ion and paying an arm and a leg.

Prepped the swingarm, fork lowers, triple tree, and a few other things for paint. Will get to the tank and frame this weekend along with trying to get her running. Should be a good time.
 
With the exhaust, as long as they have some muffling making backpressure you should be okay.

When the chrome upper forks rusts, or when anything rusts for that matter, sometims materieal is "pushed out" from under by the rust. Thats what you wanna sand down so that theres no lips for the fork seals to catch on, just dips. Also, those seals you see are the dust covers. They should slide up to reveal the oil seals.

The carbs themselves have never given me any problems except when i fucked with intake and exhaust. Just dont seperate them or lose parts.

My chrome upper portion on my forks are damn near perfect. No rust or real imperfections. I'll post up some pics so you believe me. :D I really just have to play with everything, unfortunately, and see what works and what needs tinkering.

Yes you are correct. It is an 81. I think that is why I was so confused about the mod you linked.
BTW, any links to write-ups on how to rebuild forks? I searched a bit but got nothing really. I'll keep searching.
 
Theres step by step illustrated instructions in the svc manual. Check the section for 81's section first, then go by the main section if the supplement doesnt have anything.

Thanks man. I have a buddy that knows how to do it apparently so we shall see how that goes.

Got some more progress done today. Got the motor out, frame stripped and halfway sanded down. Got the forks and upper triple tree painted and got the tank primed with the first three coats. I'm using a little shed attached to my house as a paint booth but still got a gnat in the damn primer. Oh well, I have to wet sand it anyway.

I have some more pieces to trim off the frame and a bunch more random things to prep and clean. Still debating on the overall color scheme I want to go with and whether or not I am going to paint the motor. As of right now I think I am going to paint the side covers only due to the fact that i got a little excited with the wire wheel and buzzed off some of the finish on the right side cover...oops.

Anyway more pics to come probably tomorrow.

Mine are all inside and they're not rusting.
Just t picked up a parts biker that was laying on it's side outdoors for several years and the forks are in great shape.

Well....today's update.

3 coats of primer on the tank, wet sanded then added 3 more coats. Ground off a bunch of tabs and cleaned up the lines on the frame. Started the first few coats of primer. Kind of digging the dark gray color.


Polishing and painting like a mad man. Trying to get ready for the weekend...planning to put everything back together and get her running. We shall see if I can meet the deadline.

HAHAHAH! That would probably get me an ear full then I would have to invent a solution so she could have a place for her feet.
 
Well, after more and more painting and trying to get over the feelings of 'I'm hot as hell and hate this project.' I decided it would be a good idea to remove both side covers to polish them up nice and shiny. The other day I "drained" the oil but really just removed the filter and didn't actually drain the oil. So when I popped the left side cover with the stator I dumped almost 2 quarts of oil on the ground...oops. Anyway I moved on to the other side and realized that 20 out of the 24 total screws were either completely seized or bent resulting in a lot of cursing and one broken screw. I can't stop asking myself, "who the hell puts philips head screws in these places???"

So, now I can't get the right side cover off because the points/advancer/thing is stuck. This is exciting and usual of my en devours. I read the manual and it said that it should just slide right off...yeah...BS. Mine looks like some fat kid in 1981 gobbed it with cake icing and it fossilized over the years. We shall see if brute force will prevail or if I will be buying new parts.

any advice, tips, prayers, mantras, etc. will help I'm sure.
