Don't laugh please... ;D I got a new set of 24" megaphones for the kz400. It came with 3 reducers, and I'm going to be using the middle one(1.5"), so do I put in the largest one(1 5/8"), and the middle one(1.5") or do I just put the middle one over the pipe and clamp down on the muffler to make up the gap difference? And I'm assuming I put the clamp over the area that has the slots, or do I want it to partly cover the reducer and the muffler?

Put both reducers in until they hit the detent nubs, will be almost flush. Then clamp on the slot to compress muffler and reducers onto your pipe.
 
Let me know how these sound on the bike, and post a video clip if possible. I have considered these exact mufflers (or the upswept type) for replacements.

How is the bike running now? Hoping you got to the bottom of most of the issues.
 
Thanks for the help! It made sense when I was putting it on the bike, both reducers to the detent nub. I had a problem with it hitting the chain when I had it on but I had to bend the brace a bit and it now sits over an inch from the chain.

Regal, they sound good. They're nice and quiet at idle but have a nice sound, good and rappy when coming off of idle and they really smooth out nice for a good rumble(what rumble you get from a 400) when cruising.
I still haven't gotten everything hashed out, still sooting up plugs rather quickly, and after they soot it doesn't run smooth at all.
