strange issue with fuse

my bike 1984 honda xl350r with the yellow wire from the alternator spliced to pink, keeps blowing a fuse between the battery and a 40a relay which then provides power to the RFID ignition unit.
i started out with a 10a, blew that coming to stop. put in a 20a, blew that after some more riding then at idle in the garage. put in a 30a, went for a ride and then that blew taking off from a stop.

theres 3 other fuses on the bike, a 5a a 7.5a and a 10a which is the main fuse for the rest of the bike. i just cant fathom how it blows a 30a but those tiny ones are fine.

any help asap would be really appreciated. i have my roadworthy check booked for tomorrow.
 
well youve got a short somewhere....i dont think youre supposed to have the yellow and pink spliced together they both have to go into the rectifier individually not as one, although it doesnt matter how they (AC) current are oriented. what rectifier do you have?
 
im using the standard rec/reg. condition unknown but havent had a charging problem yet.

also bike is fully custom rewired.

when I said yellow, I actually meamt yellow/white which use to go to the headlight reg. headlight is plugged into the switched 12v now so dosent dim with revs.

surely if it was a short I would be getting more of a reaction? I sjouldnt be able to pop a new fuse in and be alrite for a bit?

Not true, Maybe it's not a dead short all the time but if you are blowing a 30A fuse you got an itermittant short somewhere.
Look for a pinched or chaffed wire in that circut that make contact to ground on acceleration. I'd start under the seat maybe... ???
 
To kind of add onto HDs answer... Does the fuse pop when you do anything specific? Under braking, acceleration, etc.
 
If the intermittent short becomes a full time short, and you put a larger fuse in, you should expect a visit from the local fire department....
 
I think I found it. under the seat was a bullet where the insulation wasnt quite all the way in and may of been shorting on a bolt when moving on the seat.
popped in a 15a and rode 8km to rwc without a problem.

well not electrical anyway. now its decided to seep oil out of head cover gasket! fuck its just never ending with this bike! !!
