Hey admins.
The best way, and probably cheapest at higher quantities, is going to be what is called a Thermal Die Cut, or TDC decal. They basically use heat to cut the stickers out of vinyl. Usually as far as one color goes you can usually get black, white, and silver and have all your bases covered.
Laser, or just normal CAD cutting is slow and usually cost-prohibitive at quantities above 25 or 50. It just takes too long to cut... and laser time is stupid expensive for something like a decal. We'll rock through hundreds of these decals really fast as big as this forum is.
If you can't find someone up there to do TDC Decals (which you should be able to) then let me know and I can get a quote from a place here that we (the ad agency I work for) have a very good working relationship with.

The 4" patches are made and in transit to me! Will have them Tues Sep 17 and should have the orders shipped this week. I hope to be at Tim Hortons Thursday night for anyone who wants to pick a few up.
