I'm not concerned. In fact the wiring diagrams I've looked at for the older XS650 (XS1) specifies a 5.5ah battery. I picked up my little AGM battery for about $35 locally. It fits perfectly under the hump of my seat - you can see how I mounted it in pics in this thread. Hope to be making the leads for it tonight.

One more question Tim. What guage aluminum did you use to make the piece that has the 90 degree bend that the battery sits on?

It's 1/8" thick. There's a bit of bounce to it, and if I need to, I'll get a strip of steel and bolt it to the aluminum plate to stiffen it up, but I think I'll be ok.

So I've done a bit more on the wiring. I took the switch apart, cleaned it all up, polished it and have now got it all back together with the wiring all ready to plug into the harness.

Getting closer. Just a few more sections of the wiring to work on and it will be time to fire it up.

Tim, you have done a great job on this project, been nice to follow along as you have posted on this thread. I'm doing something similar to you, but mine has been slow, a little here and a little there. Now it is time to think about a battery and how to mount it. What are the dimensions of the little battery you are using and who makes it. I plan on putting mine down low, behind the down tube, but making up a box or plate for it is turning out not so easy, so first get a battery then go from there. John.

YOURS has been slow? I've been working on this since April 2007! Month 15 now. I spent a good 1-2 hours fiddling with the sleeving/heat shrink on the switch last night :)

I'm down to the alternator harness and wiring in the ignition module. Then it's just bolting on and plugging in some signal lights and a tail light (neither of which I have at the moment).

pfft... My CB350F has been in the works since December 2004.

hey Tim if you don't mind me asking how much do you paid for the front wheel with the drum brake? also is that a 19 or 16" wheel?

Wheels are 18" front and rear. They are stock XS650 rear rims from a later model, which had shouldered alloy rims. I'm using the 18" rear on both ends because the spoke holes are drilled on the right angles for the front drum hub.

The front hub is from an XS1/XS1b (precursor to XS650). Rear is stock XS650. Both wheels are laced with stainless spokes/nipples from Buchanans and have Avon Roadriders on them. 110 rear, 100 front.

These front drum hubs often fetch about $100+ on eBay, then about $40 for the rim and $80 for the spokes, so you're into $220 for just the parts for the front wheel.

Thanks for the compliments - it's less patience and more distractions (and having a second running bike to ride helps a lot too).

BTW - the hub to find is from a Suzuki GT550 or GT750. Basically a two-sided drum hub giving you 4 brake shoes up front. Sometimes you score one cheap, sometimes the hub sells for $350 on its own. One day I'll get myself a deal on one of those and build a new front wheel, or I'll convert to disk when I run into my first truck.

..so could the 18" wheel be laced to the disc brake hub? not with stock spokes right?

The 18" wheel would probably not lace up properly. The disc hub is much smaller and the angle on the spoke holes would be wrong.

If you're going to run disc brakes, I'd stick with the stock sized rims. I kept my 19" shouldered rim just in case I want to go to disc. I've got a complete dual-disc setup ready to go if I go that route in the future, but I likely won't on this bike.

Hmmm.......
I've relaced from 19 to 17" on the same hub before, disc and all an never had a problem though locating spokes was kind of a bitch at the time. There are more sources now. Sitting in front of me at this very moment is a single disc hub from a CB500/550/750 (19") and a dual disc hub from a GL1000 (18") and I can't see any differences in the spoke wells. What am I missing here.... ???

It's the difference between a disc brake hub and a drum brake hub I was referring to. Drum brake hubs are much much bigger in diameter than disc brake hubs, changing the angle of the spokes to the rim. This requires a) different spokes and b) different drilling in the rim holes to accomodate the greater angle of the spoke.
