Honda 1975 cb400f blowing main fuse

Hey everyone! I am in desperate need for help so I am working on my brothers 1975 Honda cb400f super sport that he drove for a handful of years, and then let it sit, I told him I would go through it and get it going. When I put the bike on my lift I was just originally fixing a float bowl issue and replacing a battery, and rear tube… simple stuff . Right when I was just about finished and getting it ready to start it up and get it tuned for my brother, the MAIN FUSE started blowing immediately after I turn the key to first position ‍♂️. So I did some research and what people said was a “dead short” in the wiring harness somewhere. So I hooked up a test light to the main fuse and searched for the dead short everywhere unplugging all the circuits and connections.. the only connection that turned the light off was the starter solenoid, so I thought maybe just maybe I figured it out. But I got a new solenoid from 4into1 and a new fuse box and still blows the main fuse when I turn the key to on. It has a brand new acid battery, new fuse box, new starter solenoid, checked all the connections and still blowing the Main fuse!! Leaving me frustrated and pulling my hair out.

I am about to order a new handle bar control for the right side handlebars which has the kill switch and starter button on it and a new wiring harness but I thought I would join this group and put this out there to see if anyone anywhere has any ideas or info as to what I should do??? Please reach out if you have ideas

Just working from memory here, but I believe the starter wire is blue with a white tracer. Unplug that from the starter solenoid and check it for a short to ground with an ohm meter. If it is bad, disconnect the handlebar switch from the main harness and check again, to isolate where there is a break. It may be in the main harness or the switch gear wiring where it flexes at the steering head.
 
and if that doesn't fix it, start looking for a dead short. If you have a pile of spare fuses, you could fit a fuse, unplug one circuit and turn it on. If the fues still blows, try the next circuit until it clears. It is a dead short to ground. Alternatively, unplug all circuits, brakes, lights, ignition and starter solenoid and lug them back in one at a time until you find the culprit. It's likely to be a frayed wire touching the frame or motor.
 
Thanks for the advice, I checked the whole wiring harness from the headlight bucket all the way to the tail light and found no shorts in the wire, I plugged a 12 V light to the main fuse, and I checked every wire to see if the light would shut off instead of blowing all the fuses and going through a bunch of fuses, like I said, before the only thing that shut the light off was the starter solenoid when I unplugged it, but I replaced it, but it did nothing.

I ordered a new wire harness from 4into1 and a new handle bar starter button and kill switch. I’m hoping that does the trick. I remove the entire wiring harness from the bike and inspected it and found no dead shorts.
 
Electrical gremlins that show up right after routine work are almost always something disturbed during the job, not a pre-existing failure, so start there before chasing anything exotic.

Per the factory manual, the fuse box on the CB400F carries a 15A main fuse, a 7A headlight fuse, and a 7A tail light fuse. When the 15A main lets go, it means something downstream is pulling more current than that, and the manual's wiring diagram shows that main fuse feeds the entire system, including the charging circuit (A-C generator, silicon rectifier, pointless regulator, battery), the starting circuit (starter magnetic switch, starting motor, neutral switch), ignition (contact breaker, condenser, ignition coil, spark plugs), lighting, turn signals, instruments, and switches.

Since it started blowing right after you finished your work, run through what you touched:

- Check every connector you unplugged and replugged. A terminal pushed in crooked or a connector seated against a frame ground is a classic cause.
- Trace the battery leads. A positive cable contacting bare metal anywhere in its run will blow the main immediately.
- Look at the rear of the bike where you did the tube swap. It is easy to pinch a wire between the fender and frame, or nick insulation with a tire iron.
- Inspect the main switch and ignition-starter switch connections since those sit right in the main fuse's protected path.
- Pull the silicon rectifier connector and check for corrosion or a pushed-back pin. A shorted rectifier will pull the main fuse down hard.

**Safety note:** You are working directly with the battery circuit here. Disconnect the negative terminal before probing or moving any wiring, and reconnect it last. A short at battery voltage with no fuse protection can start a fire.

The float bowl work likely had you around the carbs and possibly the fuel petcock, so double-check that no wiring near the carb area got snagged or melted against an exhaust header.

Install a fresh 15A fuse, then reconnect the battery and watch whether it blows immediately (dead short somewhere) or only when you hit the starter or a switch (load-triggered short). That distinction will cut your diagnostic time in half.
