SR500 Project

So to lower USD forks:

Take 1 set of Showa 46mm USD forks


With a 14mm allen key and an impact wrench loosen the bottom retainer nut (it does not come out)


Once that is out using an 18mm socket remove the top cap, having the forks in the triples helps here.
Once removed pull upward and youll end up with this:


Now with a 18mm wrench and 18mm socket remove the top spring retainer:


Once thats removed you have this


Grab the vice grips and clamp them onto the shaft real tight, and with a 14mm wrench and a hammer give the valve body a good whack to break it loose, then unscrew it.
Remove the top out spring and then slide your spacer one, mine is 2.5" schedule 40 1/2" OD PVC. Metal would probably be better.


Screw the valve body back on.

Here you can cut your spring if needed, mine came from a light dirtbike, so i decided to not cut the spring and see how the extra preload does. Chances are ill have to take it back down and cut an inch or so off the spring, but hopefully not.

Reassemble and admire one shortened fork:
Disregard all the oil on the camera lens, its an oily process


Retighten bottom allen bolt

Rinse and repeat.
First one took about 45 minutes as i had to figure out how to do it, second one took literally 3 minutes start to finish.

So now the WR250X supermoto forks are 33.5" long as opposed to 36.
Stock travel is 11" so I am now down to 9.5" which for my purposes should be more than enough.

Decided i was bored id lower the forks. Not a clue what I was doing but I pulled them apart, figured out how they worked and tossed in a spacer and Boom lowered forks.

But I don't need any help taking things too far haha. In my "figuring" stages last night I accidentally disassembled the cartridge shim stack :eek: Im about 90% certain I put it back in the same order it came out haha.

Got the parts in to put my wheels back together.

Now I can finally get some work done on the frame and *maybe* make some progress on this bike.

You should have trucked over this week, I think we're riding up to Dixie Gun Works and Fort Pillow today. One rider drove in from Lost Angeles, borrowed a bike and hauled the rest of the way from Oklahoma. Both the L.A. based and Oklahoma based guys who showed up are bike modifying gods. They brought a "mildly"modified Savage that walked all over a worked 1500 Kawi... Yesterday another rider rode in from Lynchburg TN. He's another blackpowder enthusiast who rides a hopped up Savage/S40.

Your bikes would have been a well fitting, quite welcome addition. The friend who designed the 97mm big bore and stage 3 cam kit used to ride SR500s...

I need to get my frame over to you for a hoop just like that one. I keep fucking them up. Looks good, how soon will it be "done"...

The hoop was surprisingly easy to do, I'm quite happy with the outcome. Shoot me a PM and we can talk about getting you one :D
This JD3 bender is awesome. Makes the world a better place. REALLY makes me want to hardtail something haha
 
Don't tempt me, the rigid conversion kit for my Savage is $300, for about $45 worth of materials and an hour or two of bend and weld time... I really, truly, desperately, need about a 4-6 inch frame stretch and a rigid with chain drive conversion. Got the front drum conversion done, and it now looks a bit "off" with belt drive and a dual shock swingarm... Maybe we can adapt a VN800A/B unit to it, I hope. Otherwise, I need to order some retro tread tires, the front semi-rib looks great, but the Dunlop Qualifier rear with "angular peanut" tread blocks looks like shit. Stock 800 Intruder tread patterns... just a 19 instead of 21 inch front.

You honestly aren't missing much. The guys are heading to the local cafe that puts the grease in greasy spoon for breakfast (just the thought of eating there makes me a bit queasy) and they can't decide if they are going riding after or not. I'd guess not, except maybe to the E.R. to have their stomachs pumped. That place is truly horrifying...
 
Tonight I tossed the wheel bearings in, so of course I had to put the wheels on the frame. Which meant I had to put the forks on the frame...etc.....etc

So heres how we sit at the moment.
First shit head to comment on my wooden handlebars gets a swift kick in the internet nuts 8) ;D




Issues so far:
Stem is too long on the triples, I'll have to cut it and rethread lower.
Not much room either side of the front wheel.....haven't tested brake caliper yet but its looking like it may be some work there too.
Forks are way too stiff. Have to pull the springs and cut them.
Forks *may* be too long still, I am unsure. I'll wait until I get the engine in to mess with that.

I have a LOT of work to do :-\
 
I think I have another set of 7/8 trackers floating around, but they'd need paint something fierce. Still can't believe a low speed fall over in the bed of the Ranger bent the ones I had on the almost bare frame and front end... Emgo sucks...

Mike, I appreciate it, those are just for mockup so I could push it around the shop and make vroom vroom noises.
I haven't decided yet what kind of bars I'm going to use.


Got the hoop welded on tonight and the frame cleaned up a bit. Have to get the coil bracket welded back on as I had to cut it off during teardown.
I need to get the frame done soon so I can get it off to powder and start putting this thing back together.
