81 cb650 Cafe Project

Here is my cb650 cafe prject.. I got it back in Oct 2011 as a warm up project for a bigger full on double rainbow cafe project... Got it from craigs for $300 with "only carb problems" as soon to find out it had al sorts of issues.. and later devastating problems.

Before this i was fairly green to any sot of major rebuild on anything.. my friend Jay was guiding me through the process of rebuilding the carbs.

Pros:
Complete
Engine turned
Wanted to start...
New Tires
lights on when key was turned
Only $300
Top End apparently rebuilt 6 months prior the guy who I was buying it from bought it from... (because he also had bought it with the same carb problems after it was supposedly rebuilt)

Cons:
Dint start
needed carb work.. possibly a new carb kit
blinkers malfunctioning
Needed new battery
Had $350 in dmv back fees

After a carb rebuild and charge of the battery the bike ran.. my friend Jay was helping me out through the carb rebuild..

then we realized it was out of timing both on valve and spark... so there i was..

carbs where also synch'd at this point an a fresh batt.

No the problem was that the bike was at my friends house.. about 20 something miles east where i lived... and having a night job and no transport made the project go really slow.. because i was only able to get out there once in a blue moon... took some months....

Oh did i mention I'm also hella broke... so getting proper tools and kits too a while to purchase

Fast forward to February earlier this year.. and the engine finally was running and with what we suspected some vacuum problems but not that bad...

After a few successful laps around the street we thought it was done and it needed to fly the coop.

SO.. there i went got it on the freeway on its maiden voyage 20 miles west back to my place... and OH THE HORROR!

3 miles out it started to sputter... at the 4th mile a huge oil leak somewhere had developed and i was completely covered in oil as i rode.... at the 5 mile mark the bike died.. i pulled over to see what was wrong and could not find anything.. the bike started up again and there I went again... and it held for 5 more miles until it died again... this time bike would not start or turn at all. Stranded on the freeway i waited as my buddies got a truck to pick my ass up to take home to its intended destination. (unfortunately no pics.)

Fast forward to May... after a small break from te project and examination it became apparent that i had a blown head gasket.... and so after getting a gasket a proceeded to replace it... this is where the nightmare began.

Once i got to this point it was socking to find out that it was ACTUALLY MISSING 2 HEAD BOLTS!!!!!

And by this point i decided to involve my little sister since she had been bugging that she wanted a motorcycle but she also whated a cafe racer... lol monkey see monkey doo.. i had her on cleaning detail for a while to see if she was still interested...

but after a coupla days in cleaning parts literally a good 16-20 hours of it she stuck around!.. it didnt help i gave her only Q-tips to clean with but she proved her self lol. ;D

So the heads came off...

It had now turned to a complete Top End rebuild...son of a beyooootch!

So i got new rings...

Took off all the old rings.. its where i noticed my pistons had ART casted on to them.. thought that was pretty effn cool!

AND SO... there i was ... again.. about to strat the reassembly with all new gaskets and bolts .. when i decided to clean the threads on the case so I wouldn run in to any problems when tightening them... THERE IS WHEN I DISCOVERED THE MOST HORRIFYING SITE

Bare witness to fucked up crank case threads wihtout repair.... FML..

it looks like who ever rebuilt it before fucked up majorly.. looks like head bolts where broken.. tried to reclaim the bolts. FAILED.. ended up stripping the threads and somehow tried to repair it by making the holes bigger and using some sort of compund... eventually failing again and just not putting the 2 head bolts all together.... machine shop said it was unreparable due to the Dual aluminum cast iron-core process of the crank case... i would have to replace it..... it was now a full blown rebuild. :eek:

lol ill stop here for now ;D

I think my friend has a cb650 bottom end he isn't using. He is doing the 650 jugs/topend on a 550 conversion. If you need it, PM me and I can put you in touch with him.

Dang I would have totally gone for it a month ago!.. I'm half way through the engine crank case transfer... But thanx tho...

Alrighty then ... where was I?.

So then the task was to not only find another in good condition case... but one with an identical OD crank code...

For those who havent dealt with crank bearings... there is basically 6 posible combinations of case OD Vs. Cranck OD for the crank bearings (Main Journal bearings.) The different sets are color coded Black, Green, Brown and Yellow...

The local Honda dealer informed me that the set of bearings would be around $320 plus tax.... and that the only ones available where the Brown ones.. all other colors where discontinued.... so purchasing for me was out of the question cuz money is an issue... and so it meant that i would have to find a case with the exact OD code.

So.. after 2 months of searching on ebay and craigs.. in May I managed to find 2 sets of cases... one 5 miles round trip away for $360 dolars .... and another one for only $30 off a 79 cb650... 120 miles away round trip.... the guy could had shipped it but I dint have the money he wanted for shipment... plus he was not gonna hold it and it was first come first serve type of an add from craigs.

So I gambled the trip... and luckily i was the first person there... after an inspection it turned out to be in awesome shape and the one that I needed.. gave the guy the $30 and started to load the case halves on to the van.. as I was doing that 3 diferent ppl showed up at the same time.. one approached me and offered $200 for it.... but chances i would find the one i needed again where slim.. so i declined and took them home.

Fast forward to mid June 2012

So after getting yet another gasket set.. new oil seals and a plethora of o rings and draining the oil... it was time to go deeper in the rabbit hole...

Awesome ! great to see the family involved, my sister just gives my brother (her husband) and I morale support like "thats nice boys, good job" lol.... lucky my wife is into it somewhat. Great job anyway keep the updates coming....

I whish I had awesome conditions to work on but it was ether that or the floor lol.. Tho we are making an attempt by putting all parts and bolts in ziplock bags which my ill sis has been very good in doing and properly tagging bags and making notes of where stuff goes in correspondence to the book as I took apart the engine.

Lol it's a learning experience.
 
The proof will be in the end result mate - it wouldn't matter if it was made in a scientific lab or on a kitchen bench - as long as it works!

By minute 25 all lower bolts where finally tightened in sequence to specified torque settings.... i used 3 stage tightening .. Stage 1- By hand...Stage 2-Minimum orque settings and Stage 3-maximum torque settings

After a minute of freaking out thinking we had fucked up we placed the tensioner bac on... the damn this would not go in peacefully it actually took some muscle to get back in.

Made lots of progress as of the past 2 weeks.. had a setback when i noticed that the head MIGHT be warped.... i wanted to deny it but i took it to the machine shop and they confirmed it was warped..sigh... but once the head was back it was back to the grind on the rebuid!
