I've been messing around with lost wax casting on a small scale but nothing as large as a side case/cover like yours though I've been thinking about a couple bits. I want to make some new side cases for my CB450/500T (550cc) that have an older, more elegant 60's style Italian flavor to them. A bit more cohesive, teardrop shaped, smoother with less individual protrusions. In my case I'll still have to deal with the base shape (gasket surface) but should be able to swing a nicer looking casting. I've only experimented a little with lost was which works great for small bits and jewelery and such but I think another method may be in order for these larger pieces.

What method are you planning to use? Any links available? Or are you going to take your bucks to a foundry? That may be my final solution.......dunno yet. Regardless......congratulations on finding a hidden gem under all that plastic..

Im busy trying to fit the engine & tranny into the frame, making up mountings & brackets/chain adjusters as I go & trying to line up the primary & clutch sprockets/chain & drive sprocket,chain /swingarm
Have been considering going to belt drive primary, Ive got both pulleys & the std Triumph clutch will bolt straight in......
Yeah, LOL who knew there would be such a cool looking motor under all that shit!!
Ive got a friend who has a back yard foundry & so together we will be sand casting all the covers in LM25 Ali & then Ill be polishing them on the 1.5 hp grinder/polisher set up in one of my garages
Polishing is real messy & time consuming , but so rewarding ,I love the results

Working on the primary cover,started with a cardboard template then cut it out of MDF, lots of bogging , sanding & trial fitting.
Next step is to mold it in fibreglass then do a figlass copy as a pattern & then go visit the foundry

Heres the primary cover plug in place, now I can set about designing & making the exhaust pipes........considering a pair of flat track style high pipes or more likely Vincent styled low pipes with a pair of shorty reverse cone megas out each side

I was just about to call you a mad scientist, but the more I watch you breath life into this thing the more I realize you are a rare and under appreciated mad genius.

Ive had to make up from scratch, first in wood then molded in fibreglass, the primary cover ,a pair of rocker covers ,a flywheel cover & what looks like a dynamo belt cover


hey, I'd love to know how much you pay for the alloy casting, I had access to the foundry back in school and really miss being able to cast custom things

Had a quick session with the electric glue & a collection of used bends this arvo & came up with these pipes
Ill use them as patterns, have them scanned & then mandrel bent out of 38mm od stainless
I reckon the Royal Enfield finned ally heatsinks will finish them off nicely
Add a couple of shorty reverse cone meggas plus a nice holed mounting strap & itll be on to the next things on my (long) list

When I get some projects finished, I'm going to get a Bimmer frame.
Its a real cool idea.

just wanted to add to the comments of amazement at the work you are doing. inspiring stuff.

however... not having been around many boxer frames, would you say you think you could set a Ironhead sportster engine/trans in there without too many problems?

seeing your project is basically forcing a trip to the junkyard with my tape measure to find an R65/80/100. i may have finally found a frame to put the spare ironhead motor and trans i've been holding on to. it would definitely help me sleep better at night to use a Bimmer Frame than heaven forbid slicing and dicing a norton frame if i were ever to find one.

keep up the great work. looks very cool so far.

Anythings possible , how deep is your pocket? ;) Seriously, a Skirtster donk is quite tall so there may be issues, having said that my motor is mounted fairly high due to the massive external flywheel
You could prolly sit your motor a bit lower

I decided to convert to the usual gearchange on the left 1 down 3 up pattern & have the brake lever on the right
Heres a couple of pix of my homemade bronze bushed gearchange crossover shaft ,linkages with M8 rod ends & modded Suzuki kickstart lever that is now the gearchange lever
The folding kickstart was made from a wheel brace & a cut up Triumph lever
It needed a kink in it to clear the fold up Norton peg on full swing

Got the front wheel, a mixture of black powder coated Benelli double sided SLS hub & jappa 19" chrome rim, back from being laced today,fitted the 410 X 19" TT100 donut & its back on the sharp end
also picced is the BSA Gold Star muffler that Ill be employing
