I would think constant flushing out with water would do the trick. It won't hurt the powder, and as long as everything is nicely dried afterwards, you shouldn't have a problem with rust (not that rust should be a problem anyway.....).

I gave it a go and it got rid of most of the sand. There is some that has mixed in with old fork oil and become a gritty paste. I think I will just have to buy a few more cans of degreaser and go to town.
Anyway here is a mock up of the front end.

I ordered the new fork seals this morning from a supplier in Sydney, so they should be here by the end of the week, if not earlier. Somewhere between removing the fork seals and washing them out I managed to chip some powder off. Dohhh. Stuff is a hell of a lot tougher than paint but it can still be damaged.
After that I went out a bought a bottle of degreaser so that I could fill the fork lowers with it and give it a good shake. The water worked fairly well but there was still the ever lingering "missed" bits, so after a few "fill, shake, rinse and repeat" moments on both fork legs they have come out clean!

Excited as I was with the new front end I decided to buy some stainless spokes to finish off those rims. So we are finally getting some progress going again. I start my new job on the 10th so I should have a bit more budget to play with. Since I am starting full time work I will be completely reviewing my finances. Being a set income I will be able to give myself a weekly allowance for the GS. Might be low but it will be better than none.

I have fitted the new fork seals and reassembled the forks so now I am just waiting on the calipers I ordered to arrive.

Once they are here I will pull them apart and rebuild them before I stick them on. Hopefully by then the stainless spokes will be in stock and I can finally get those wheels laced up.

Sure am mate. I couldn't find the zx6 calipers but I found two that match off different bikes. A gpx250 and a gsx250f across. Still need to get the rotors.

Got my rear spokes yesterday. Of course I ordered the wrong length, 150mm. I think I need some 140 or even 135. You wouldn't happen to know would you Rich.

Nope, sorry.

If you lace the wheel, can you get the nipples down far enough on the threads to true it? If so, the threaded ends would puncture a tube, but you can always cut off the excess threads......

I laced it up last night, it looks great, only thing is it is at least the length of the thread that it needs to be shorter. Kind of hard to measure them with the rusted to buggry ones I had, every where I have found online says 150mm. Ohh well another few days wait won't kill me. Anyway here are some pictures.

I've seen that problem before......or at least a similar one.

I have a 750 rear wheel at home (tire is still mounted though) that I can look at. But there's a good possibility that the spokes are installed wrong. Don't kill the messenger: but pull the spokes out and start over.

Did you take any "before" pictures? Those are always a big help when lacing a wheel. And if not, I can get some tomorrow.

Sure did. I don't know why I didn't think to look at that first. Thanks for your help Rich, this whole spoke thing is taking me a little to get my head around. Alright take two will be tomorrow. As for now, it is time for work.

Something to think about as well: that 150mm length might be for the stock rim. If your alloy rim has deeper pockets for the nipples, then the original length won't work. So they could be laced properly as is, just the spokes are the wrong lengths.

I feel like a harbinger of bad news Brodie, sorry. "Something is wrong, and I don't know what" haha....

I had a go at lacing up the wheel with the original pattern. I only managed to get one side done but they fit now so all is well. Hopefully tomorrow my front spokes will arrive and I will be able to lace it up as well.

Felt good to get it done. Took a little to work out which order I had to put them in but I got it done none the less.
