Lots of tape, plastic wrap, corrugated plastic sheet, and fiberglass. Threw in some aluminum bones on the second lay-up for stiffness and support. I'm working on another, I'll take pics this time around... This one was just screwing around...
Foam is a camp-pad (walmart, $5) layered and shaped, G/F stitched the cover.
