I just restored the fibre glass tank on my Greeves MX restoration which you can see here http://www.dotheton.com/forum/index.php?topic=60159.0 and might help you a little. I was advised to use KBC tank liner in my tank which I did, I thought that it was a little thin but it seems like it worked ok. I used the Caswell sealer on the aluminium tank I made for the Suzuki and I liked that better.
thanks Johnu! We used redkote on Victoria and we have issues with it. I also have Caswell on the shelf but was advised not to use it for ethanol fuels so I was confused when several Bultaco forums said to use it. Caswell said I can run race fuels like MR12. What fuel are you using in your Suzuki? Btw just subscribed to your string.
Tex,
I've probably done 20+ fiberglass tanks and at least half a dozen steel tanks with Caswell and never had an issue with the product.
With any bonding process, cleanliness is the byword, so follow their instructions (same with mixing).

One of most rewarding parts of the restoration. Sanded the rims and spokes with 220, sanded hub 100, 320, 500 then polished the hub, The Zinc plating on the sprocket is still amazing...ultrasonic cleaned and hit with steel wool. I don't know what grade the Spanish Aluminum was but it sanded and polished quite easily. We are cleaning the cases next. mounted some new rear rubber.
Read on another forum that the TSS road race engine and the Bandido/Montadero were similar. That may be fun an air cooled TSS replicas just need the 6 speed tranny. I am with JohnU the restoration process doesn't get the creative juices flowin' but it is fun.
Also having a tough time finding my header pipe as you can see the header is in the frame on mine and Zeke's is outside the frame on his. I did find a reproduction Bultaco Bandido expansion chamber exhaust at Bultaco.com. That would be interesting to see what happens on the Dyno. Bultaco.com is 1/2 the price of the ones on EBay. However Kop has us reading the Two-Stroke Tuning Manual so we may make our own.
Now that is a fascinating story how the two stroke ended up with an expansion chamber. Without an expansion chamber the Bultaco Montadero is a torque monster with a nice flat torque curve. The 8lbs flywheel restrains the crank from being cranky producing 35hp/38ft of torque In combination with the pipe and a slight change in the ignition timing but with an expansion chamber the Bultaco Bandido had 42hp and didn't like to cruise it wanted to be WOT.
Now the story of the expansion chamber involves Nazi's, espionage, and Walter Kaaden's love of the motorcycle. Kaaden was involved with Hitler's rocket program and after the war was chief engineer for the East German motorcycle team and he developed the expansion chamber. His rider, Ernst Degner, defected at the end of a race and Suzuki stole the information and Degner became their rider.
We polished some cases this weekend. Has anybody used the 3m radial bristle brushes? http://www.riogrande.com/Product/3M-Radial-Bristle-Disc-6-6-Ply-Kit/332024
I use these 3m bristle 2" rolock ones. They fan out with more rpms. Great for blending and surface prep before welding.
And this mini d/a works great for polishing, hook and loop paper
