I spoke to Larry at Dynatek. What a great experience dealing with those guys. Got the DC1-1 and DS1-1 with the DW-200 wires and the crimping tool for $290 including shipping from z-1.

from a 1-800-CAFE-HELP post earlier in regards to my cylinder issue with a little extra added:

My good buddy came by today. He builds race motors with my other friend who I initially called when I found out about this issue. He told me that what I was doing was pretty much a joke because I didnt have a clean room and that I need to take all my measurements in a machine shop etc etc. I agree with him to an extent and that would be mandatory if I were building an engine that would pull low 10s in the 1/4 like his have consistently done however, this is a cafe bike for cryin' out loud (can you tell I'm im trying to talk myself out of spending $500 right now)!

Here is what I know; I went and bought some tools and took measurements.

I'm getting a pretty consistent reading front to back and 90* from that of 2.303" on the sleeve and then 2.302" on the piston skirt. Obviously thats a .001" clearance (unless I really have no clue what Im talking about). The wear limits for the cylinder are 2.307" and 2.300 for the piston skirt. Seems like Im well with in the limits right?

I also found this site which sells a sleeve for my bike for $89. The good news is that the hondas can just be heated to remove and heated to put back in instead of cutting the sleeve away. If need be, this seems like the easiest way to do this is I really need to get ride of that cylinder.

The other option is to machine the whole head out to .25 (which I dont have a cost for) and get new pistons and rings for $300... Not something I'm looking forward to doing as that would cut in to alot of other trick mods I wanted to do for the bike.

Any thoughts?

Back to my buddy... He also noticed that there was a small bit of metal in the bottom of the oil pan which I originally thought was dirty oil... He mentioned that there was a bearing issue on the rods that would have caused that (yet another reason to open up the cranks). I noticed that there were some pretty big burs on the inside at the on the back of the hole where the screws would go so maybe it could be from that... I started looking just incase I need new bearings and I cant seem to find any replacement parts for the cranks anywhere....

FML.

Seems like a .50 over will get those guys in there for a 555cc "big bore" (hahaha 5cc is a big bore). I found sleeves also but I dont think I would need them if Im taking .50 off the inside.

Seems like it works a little better. Convection is an interesting thing. Its funny to look and see the gloves all big and full of air.

And then... I dont know what the hell I was thinking when I took these things apart. Its like the worst jig saw puzzle ever and you are missing the top of the box. I did make some progress though but it was too late to take pictures and inform you fine people of earth:

I decided to pony up and get the 555cc Big Bore kit from Classic Cycle parts. The price for the kit which include 4 pistons, 4 sets of rings, 4 wrist pins and clips and a gasket is $135 plus shipping which is about half the cost of getting a STD set up of just pistons and rings separately. I get to pick up a little more displacement also!

be sure you put a heppa filter on that vacume bud or it will not last very long... looking good!!!!

Gotta love Google Docs Spreadsheets, man. Its been awesome. The only thing is that you can really see the dollars adding up but the giddiness of the mail coming with shinny new parts carrying loads of inspiration quickly takes over any buyers remorse ;D

Sprockets are in pretty decent shape... Def have a lot of tooth left on them. Any other reason I should consider them?

Old sprockets will wear out a new chain pretty quick. They might "look" OK, but they wear to suit the stretch of the old chain.

hey man, lots of work being done there.
i am in the same boat as you are, just tore down my cb500, starting to take apart the motor. i too bought that 555 big bore kit, and also going to install a cb650 sohc cam in there as well, using the old cb500 cam gear. also doing the crank bearings while i am i there, found some steel in mine as well.
any way, good luck with the build, keep us posted.

So... pretty irritating. I have been waiting for my big bore kit from Classic Cycle Parts. I ordered it two weeks ago and it hadn't been shipped until this morning. I am trying to give them the benefit of the doubt as they told me that their computers have been down however, its very frustrating that the main thing I have been waiting on to finish the motor hadnt even left its place of origin. :::sigh::: I could use a bit of good news soon...
